    Abstract: A method of introducing small amounts of a refractory element into a vapor deposition coating. A second material (30), containing at least two elements which are desired to be deposited as a coating on a base material, has placed over it a first material (20) substantially comprising such two elements and a refractory element. The first material (20) is adapted to permit transport of the at least two elements in the second material (30) through the first material (20) when the first (20) and second (30) material are in a molten state and in touching contact with the other so as to permit evaporation of the two elements and the refractory element from an exposed surface. Heat is supplied to the first (20) and second (30) materials to permit evaporation of the at least two elements of second material (30) and the refractory element in the first material (20), and the resulting vapors are condensed as a deposit on a base material (50).

    Abstract: A method and apparatus for depositing a uniform coating on a large area, non-planar surface using an array of multiple plasma sources. The apparatus comprises at least one array of a plurality of plasma sources for generating a plurality of plasmas, wherein each of the plurality of plasma sources has a cathode, anode, and an inlet for a non-reactive plasma source gas disposed in a plasma chamber, and at least one reactant gas injector for differentially injecting at least one reactant gas into the plurality of plasmas. The reactant gas injector and substrate are located in a deposition chamber in fluid communication with each plasma chamber. Individual adjustment of the flow of deposition precursor into each of the plasmas generated by the multiple plasma array compensates for changes in substrate processing conditions due to local variations in the working distance between the plasma source and the surface of the substrate.

    Abstract: A method and apparatus for casting a near-net-shape article from a high temperature material, such as a refractory metal intermetallic composite material. The apparatus includes: a means for forming a molten material comprising at least one of a metal and an alloy; a means for pouring the molten material; a mold assembly comprising a solid shell having a face coat interposed between the solid shell and molten material; and a heater assembly for maintaining the solid shell at a temperature. The molten material solidifies within the solid shell to form a near-net shape of the article. The near-net shape article may be a turbine assembly component, such as, but not limited to, a vane or airfoil.

    Abstract: A method and apparatus for injecting a fluid into a plasma stream with a uniform distribution and with reduced likelihood of clogging over prolonged use is provided. An injector includes a first channel portion for restricting a flow of the fluid and having a shape such that inner walls of the first channel portion are parallel to a first axis. The injector also includes a second channel portion in fluid communication with the first channel portion. The second channel portion includes a recessed portion such that inner walls of the second channel portion diverge from the first axis at a predetermined angle. The second channel portion reduces a buildup of a clogging layer on the inner walls of the second channel portion over a period of use. In addition, the injector can further include a tip portion that protrudes into the plasma. The injector can be integrated into or interchangeable within an injector system that can be designed for operation within a plasma deposition apparatus.

    Abstract: A casting system and method for producing a metal casting is provided. The metal casting can comprise a fine-grain, homogeneous microstructure that is essentially oxide- and sulfide-free, segregation defect free, and essentially free of voids caused by air entrapped during solidification of the metal from a liquidus state to a solid state. The casting system can comprise an electroslag refining system; a nucleated casting system; and a cooling system that cools the metal casting so as to cool a liquidus portion of the metal casting. The metal casting is cooled in a manner sufficient to provide a microstructure that comprises a fine-grain, homogeneous microstructure that is essentially oxide- and sulfide-free, segregation defect free, and essentially free of voids caused by air entrapped during solidification from a liquidus state to a solid state.

    Abstract: A flexible liquid crystal display comprising two plates that are substantially parallel to each other. Each of the plates includes a polymeric substrate having a roughness of up to about 5 nm, a barrier coating disposed on a surface of the polymeric substrate, and a transparent conductive layer disposed on a surface of the barrier coating opposite the polymeric substrate. A liquid crystal material is interposed between the two plates, such that the liquid crystal material contacts the transparent conductive layer on each of the two plates. The invention also includes a barrier coated polymer sheet for use in a liquid crystal display having a polycarbonate substrate with a roughness up to about 5 nm and a barrier coating, such as silicon nitride or silicon oxide, having a density of at least 1.8 g/cc disposed on a surface of the polycarbonate substrate. A method of making the barrier coated polymer sheet is also described.

    Abstract: A system and method for repairing defects such as bumper holes, cracks, freckles and inclusions, in a cast article, such as a turbine component. The system comprises a device for locating a defect in a cast article, a repair material that is disposable at a defect site, at least one heat source capable of heating the repair material and a portion of the cast article to a molten state. The method of using the system comprises locating a defect in the cast article, providing a repair material to the defect site, melting the repair material and cast article at the defect site, and cooling the molten repair material and portion of the casting article such that they resolidify and fuse together. The method may further comprise removing a portion of the cast article at the defect site, removal of excess repair material and inspecting the cast article following repair of the defect.

    Abstract: A titanium article for an ultrasonic inspection is provided in which the titanium article can be ultrasonic inspected for determining its acceptability in for microstructurally sensitive applications. The ultrasonic inspection method comprises providing a titanium article, directing ultrasonic energy of ultrasonic inspection to the titanium article; scattering reflected energy in the titanium article; determining an amount of noise generated by the ultrasonic inspection of the titanium article; and characterizing the titanium article as acceptable if the amount of noise as a function of ultrasonic frequency or wavelength is characteristic of predominantly Rayleigh scattering and the magnitude of the noise is less than a pre-determined noise level. The titanium article comprises an uniform-fine grain microstructure. The uniform-fine grain microstructure generates predominantly Rayleigh scattering when undergoing ultrasonic inspection. The invention also sets forth a method of forming a titanium article.

    Abstract: A multi-filament superconducting wire in which the filaments comprise zirconia-stabilized ultra-fine grain Nb3Sn. The superconducting wire is formed by wire-drawing a preform comprising a metallic matrix and at least one niobium alloy rod having zirconium and oxygen in solid solution and heat treating the drawn wire in the presence of tin to yield at least one continuous filament comprising ultra-fine grain Nb3Sn having semi-coherent ZrO2 precipitates disposed therein. The ZrO2 precipitates serve to stabilize the ultra-fine grain microstructure of the Nb3Sn at temperatures up to 1100° C. and allows Nb3Sn to maintain the ultra-fine grain microstructure when heat treated at temperatures that are greater than those previously used. By using higher temperatures to form Nb3Sn, the time required for heat treatment can be significantly reduced.
