  • Patent number: 11945158
Abstract: A method, apparatus, and program for additive manufacturing. In one aspect, the method comprises: forming an at least partially solidified portion within a first scan region (801), wherein the solidified portion within the first scan region (801) is formed by irradiating a build material along a first irradiation path (811). A second portion of a build material may be irradiated along a second irradiation path (813), wherein the second scan region (803) is offset with respect to the first scan region (801) thereby defining an offset region (802). The offset region (802) is at least partially solidified by the first irradiation path (811) and the second irradiation path (813) and a reference line (819) intersects the first irradiation path (811) and the second irradiation path (813) within the offset region (802), wherein the reference line (819) is substantially parallel to a side (810) of the first scan region (801).

  • Publication number: 20230381864
Abstract: An additive manufacturing machine includes an energy beam system configured to emit an energy beam utilized in an additive manufacturing process, and first and second optical elements utilized by, or defining a portion of, the energy beam system and/or an imaging system of the additive manufacturing machine. The imaging system monitors one or more operating parameters of the additive manufacturing process. A light source is configured to emit an assessment beam that follows an optical path incident upon the first and second optical elements. One or more light sensors detect a reflected beam that is either internally reflected by the first optical element or reflectively propagated between the first and second optical elements. A control system determines, based at least in part on assessment data comprising data from the one or more light sensors, whether at least one of the first and second optical elements exhibits an optical anomaly.

  • Patent number: 11370031
Abstract: The present disclosure generally relates to additive manufacturing systems and methods on a large-scale format. One aspect involves a build unit that can be moved around in three dimensions by a positioning system, building separate portions of a large object. The build unit has an energy directing device that directs, e.g., laser or e-beam irradiation onto a powder layer. In the case of laser irradiation, the build volume may have a gasflow device that provides laminar gas flow to a laminar flow zone above the layer of powder. This allows for efficient removal of the smoke, condensates, and other impurities produced by irradiating the powder (the “gas plume”) without excessively disturbing the powder layer. The build unit may also have a recoater that allows it to selectively deposit particular quantities of powder in specific locations over a work surface to build large, high quality, high precision objects.

  • Publication number: 20220111599
Abstract: A method of operating an additive manufacturing machine may include determining an operational state and/or a remedial event for the machine based on optical anomalies on one or more optical elements of an energy beam system determined by image data from a light sensor that detects a reflected portion of an imaging beam reflected by the optical elements. The remedial event may include a maintenance event and/or a replacement event. An object may be additively manufactured using nominal operating conditions during a nominal operational state, and/or using one or more augmented operating conditions during an augmented operational state. A maintenance operation may be performed, such as cleaning and/or calibrating the one or more optical elements and/or one or more components of the energy beam system, upon having determined the remedial event that comprises the maintenance event.

  • Patent number: 11253922
Abstract: A method for large-scale, real-time simultaneous additive and subtractive manufacturing is described. The apparatus used in the method includes a build unit and a machining mechanism that are attached to a positioning mechanism, a rotating platform, and a rotary encoder attached to the rotating platform. The method involves rotating the build platform; determining the rotational speed; growing the object and the build wall through repetitive cycles of moving the build unit(s) over and substantially parallel to multiple build areas within the build platform to deposit a layer of powder at each build area, leveling the powder, and irradiating the powder to form a fused additive layer at each build area; machining the object being manufactured; and cutting and removing the build wall. The irradiation parameters are calibrated based on the determined rotational speed.
