Axial ends of the insulating members are expanded respectively and deformation marks thinner than the other portion are formed respectively. Then, the insulating members are moved toward the expanded ends to position the deformation marks in the out of the slots. After that, the conductors are inserted into the slots from the expanded side of the insulating members. Therefore, insulation failure at the portions of the deformation marks is prevented.

    Abstract: In a method of manufacturing a stator of a vehicle AC generator, U-shaped conductor segments having a turn portion and a pair of forked in-slot portions are formed so that the radial width of each conductor segment can be larger than the radial depth of each slot of a stator core. The in-slot portions of the conductor segments are compressed from radially outside and inserted into each slot in an axial direction of the stator core so that the conductor segments can provide a spring-back force in the slots. Then, the U-shaped conductor segments are welded at ends of the in-slot portions in a prescribed pattern.

A strip of magnetic material is inserted into the wedge-shaped gap to be pressed at a controlled pressure so that the strip is bent into a spiral with one side of the strip being radially inside. The controlled pressure is changed automatically according to a memorized relationship between the rotation speeds of the pair of forming rollers and suitable pressures applied to the strip.

    Abstract: In a stator of a vehicle AC generator, each of stator slots has a circumferential parallel walls and a radial wall opposite a slot-opening. A stator winding has a plurality of radially aligned in-slot portions fitted in each of the slots at the circumferential sides thereof to form a central gap at the radially central portion of the in-slot portions. The central gap provides each of the in-slot portions with spring-back force against the slot-opening. Thus, slot-openings are hermetically closed, and the teeth are prevented from being vibrated by stator winding.
