    Abstract: Methods of manufacturing structural panels for use in manufacturing aircraft fuselages and other structures are disclosed herein. In one embodiment, a structural panel configured in accordance with the invention includes a skin and at least first and second stiffeners. The first stiffener can have a first flange portion mated to the skin and a first raised portion projecting away from the skin. The second stiffener can have a second flange portion mated to the skin and a second raised portion projecting away from the skin. At least one of the first flange portion of the first stiffener and the second flange portion of the second stiffener can extend toward the other of the first flange portion and the second flange portion to form an at least approximately continuous support surface to which a frame can be attached.

    Abstract: A weather strip has a trim portion and a seal portion. The trim portion has a vehicle interior side wall, a vehicle exterior side wall, and a connecting portion. A metal insert is embedded in the trim portion. The insert has piece portions and a center bond portion which connects the piece portions to one another. The thickness of each of parts of the insert, which are other than both curved parts, is set to be thinner than the thickness of each of both the curved parts. Thus, the thickness of the insert, except for the curved parts, is small. Consequently, the entire insert, thus, the entire weather strip can be lightened. On the other hand, both the curved parts are relatively thick. Accordingly, the weather strip can assure predetermined strength and stiffness and can easily maintain an initial shape.

A decoration layer of a non-woven fabric is formed on the design surface of the weather strip such as the outer surface of the design lip through a resin bonding layer of polyethylene (PE). The non-woven fabric constituting the decoration layer contains fibers subjected to “crimping processing” and has predetermined elasticity (stretch of 5 mm or more when load of 20 N is applied).

    Abstract: Expandable sealant and baffle compositions and methods of forming and using such compositions are provided wherein the compositions comprise a first thermoplastic resin, an epoxy resin, preferably a second thermoplastic resin different from the first thermoplastic resin, and optionally a compound selected from the group consisting of pigments, blowing agents, catalysts, curing agents, reinforcers, and mixtures thereof. The resulting compositions are formed as self-sustaining bodies which can be heat-expanded into a lightweight, high strength product for sealing hollow structural members of vehicles, substantially decreasing the noise which travels along the length of those members as well as strengthening those members with minimal increases in their weights. In a preferred embodiment, the first thermoplastic resin is an SBS block co-polymer, the epoxy resin is a bisphenol A-based liquid epoxy resin, the second thermoplastic resin is a polystyrene, and the reinforcer is hydrated amorphous silica.

    Abstract: Precision-folded, high strength, fatigue-resistant structures and a sheet therefore are disclosed. To form the structures, methods for precision bending of a sheet of material along a bend line and a sheet of material formed with bending strap-defining structures, such as slits or grooves, are disclosed. Methods include steps of designing and then separately forming longitudinally extending slits or grooves through the sheet of material in axially spaced relation to produce precise bending of the sheet when bent along the bend line. The bending straps have a configuration and orientation which increases their strength and fatigue resistance, and most preferably slits or arcs are used which causes edges to be engaged and supported on faces of the sheet material on opposite sides of the slits or arcs. The edge-to-face contact produces bending along a virtual fulcrum position in superimposed relation to the bend line.
