    Abstract: A filter unit for use in metal casting including a filter adapter, a filter adapter per se, and a mold for use in metal casting utilizing the filter unit, as well as a method of producing a metal casting, facilitate or practice direct pouring in a manner which provides for greater flexibility, being applicable to a wider range of castings. The apparatus elements and method are particularly suitable for the manufacturing of castings of relatively high modulus and low pour weight, and for the manufacture of high volume castings of low modulus. The mold includes a mold cavity and a sprue, a filter unit located in the sprue, and the filter unit comprising an adapter of refractory material having one or more ledges o10 for mounting a filter, and a filter (e.g. ceramic foam filter) supported by one of the ledges.

    Abstract: A carbohydrate is added to sand, which has been used to make foundry moulds or cores, and which has been bonded using an alkaline resol phenol-formaldehyde resin, prior to reclamation of the sand by a thermal reclamation. The thermal reclamation may be done in other equipment, for example, a rotary thermal reclamation unit, but is preferably done in a fluidized bed reclamation unit. The carbohydrate is preferably water soluble and is added to the used sand as an aqueous solution. The carbohydrate may be for example a monosaccharide, such as glucose, mannose, galactose or fructose, or a disaccharide such as sucrose, maltose or lactose. The carbohydrate may also be a carbohydrate derivative such as a polyhydric alcohol (e.g., ethylene glycol, glycerol, pentaerythritol, xylitol, mannitol or sorbitol), a sugar acid (e.g., gluconic acid), or a polysaccharide derivative (e.g., a starch hydrolysate, i.e., a glucose syrup or a dextrin).

    Abstract: Cathodic protection of concrete-reinforcing steel reinforcing elements is accomplished utilizing an anode of a metal (e.g. zinc) having a more negative electrical potential than the steel reinforcing element, and connecting at least one wire made of a ductile metal to the anode. The anode may be cast around the wire, or a twisted portion of two or more wires. The wires are wrapped around one or more of the reinforcing elements and electrically and physically connect the anode to the reinforcing elements. The cathodic protection is maintained over a sustained period of time by casting a cementitious material around the anode, e.g. a mortar containing an electrolyte solution having a pH of at least about 14 when the anode is zinc.

    Abstract: A tundish impact pad comprises the body of refractory material capable of withstanding contact with molten steel. The body comprises a base having an impact surface for molten steel, and an outer side wall extending upwardly from the impact surface. The outer side wall extends around the base to completely enclose it, an annular body portion connected to the side wall and providing a top surface substantially parallel to the impact surface and defining an opening into which molten steel can be poured. The lower surface of the annular body portion and the inner face of the side wall define a recess having an undercut portion extending continuously around and above the impact surface. A first portion of the top surface is at a lower level than the remainder at the top surface and the recess beneath the first portion of the top surface has a smaller cross-section than the remainder of the recess.

    Abstract: A tundish of improved flow characteristics for molten metal has an outlet in its base. The outlet is spaced longitudinally of the tundish from a pour zone. The pour zone is positioned to receive a stream of molten steel from a ladle. An impact pad is provided on the floor of the tundish in the pour zone, the impact pad comprising a base having an impact surface, an upwardly extending side wall along the periphery of the base, the side wall having an inner surface with an undercut portion to face the incoming steel stream, and the undercut portion having a surface shape to receive and reverse the direction of flow of the incoming stream. A dam is positioned between the impact pad and the outlet. The dam has one or more holes to allow through-passage of a proportion of the steel, and the dam extends upwardly from the tundish floor about 40-60% of the height of the uppermost level of steel in the tundish.

The coating protects the article against thermal shock. A typical mineral having a sheet structure may be talc, a mica, vermiculite, antigorite, kaolinite, montmorillonite, pyrophyllite, or combinations of these materials. A typical refractory oxide bond is formed from alumina gel, silica sol, alumina sol, zirconia sol, or combinations of these materials (such as a combination of alumina gel and cationic silica sol). The coating may also contain a minor proportion of fibrous material and a minor proportion of particulate refractory filler other than the mineral having a sheet structure, and a portion of the mineral content of the mineral forming the sheet structure may include graphite.

    Abstract: A flow control device for the outlet nozzle for a molten metal handling vessel, such as a ladle, includes a plug that fits in the outlet nozzle to define a gap between the plug and a closure for the nozzle. The plug has a plurality of apertures which are closed by steel plates, or other material, that melts under the influence of the molten metal in the vessel. When molten metal is placed into the vessel and the closure for the outlet is opened, the molten metal flows into the apertures, melting the meltable material in the apertures, and out the outlet. Using a device and method described allows the amount of molten metal in a ladle to be reduced to about 0.5%, and a greater than 99% free opening rate can be provided.

    Abstract: An applicator spreads a treatment agent, such as flux powder or granules, uniformly on the surface of molten metal during continuous casting. The flux is supplied to the applicator and argon or other gas under pressure is also supplied adjacent the applicator in at least two directions. A programmable controller controls the gas feed in each of the directions so that each gas flow is independently controllable. The applicator preferably is a frusto-triangular-shaped pan having a narrow end and a wider end with the narrow end connected to the supply of flux. The applicator is supported by a base having an upper surface with a series of channels defined by vanes so that the flux is divided along the channels and then exits at the wider end of the applicator. The base is either flat or domed.

    Abstract: A mold for metal casting contains a bonded refractory composition comprising hollow alumina-containing microspheres in which the alumina content is at least 40% by weight. The mold may be an ingot mold and the bonded refractory composition may be in the form of a sleeve or boards located in the top of the mold or in the head box thereto. The mold may be a sand mold and the bonded refractory composition may be in the form of a sleeve or boards located in a feeder cavity or in the form of a board or pad located so as to constitute a metal casting surface where it is desired to promote directional solidification in cast metal. The bonded refractory composition may also be in the form of a breaker core. In a preferred composition the microspheres contain alumina and silica and the composition may also contain one or more other particulate refractory materials, a readily oxidizable metal, an oxidizing metal, an oxidizing agent for the metal and a fluoride salt.

The binder typically comprises between about 8-14% weight soda ash, or between about 4-7% by weight lithium carbonate, or a combination of soda ash and lithium carbonate wherein double the percentage of lithium carbonate plus the percentage of soda ash is between about 8-14%. The flux may additionally include--especially where ultra low carbon steel is being continuously cast--starch and MnO.sub.2 to reduce slag rim, improve thermal insulation, and reduce carbon pickup.

The impact pad is a body of refractory material capable of withstanding continuous contact with molten steel during the entire use cycle of the tundish. The body has a base with an impact surface, an endless outer side wall extending upwardly from the impact surface, and a top surface substantially parallel to the impact surface and connected to the side wall and defining a non-uniform opening. The side wall also has an interior face which is semi-circular about an axis substantially parallel to the impact surface around the entire extent thereof, or channel-shaped, so that molten steel contacting the impact surface flows outwardly, then in turn inwardly then directed upwardly by the side wall interior face, and then flows out the opening.
