    Abstract: A slurry composition for a mold and method of use thereof. The slurry composition includes about 45-80% by weight alumina, about 10-30% by weight silicon carbide, and about 10-50% by weight colloidal silica. In one aspect, the alumina component comprises a material selected from the group consisting of brown fused alumina, white fused alumina, tabular alumina, calcined alumina, and mixtures thereof. In another aspect, the composition includes fumed silica at 2-5% by weight. The composition may also include a setting agent at 0.05-2% by weight.

    Abstract: A method is provided for installing a refractory lining in a blast furnace or other metallurgical vessel. A consumable form is installed along an inner surface of an outer shell of the metallurgical vessel. The consumable form is spaced apart from the outer shell. The metallurgical vessel is then filled with burden, which supports the consumable form. Casting composition may then be inserted between the consumable form and the outer shell. The casting composition is heated for a period of time before the burden is ignited. Cables which are lowered from the top of the vessel and secured at a lower end of the vessel may be used. Tubes mounted on panels may be threaded along the cables to position the panels in constructing the consumable form.

    Abstract: A method for lining a blast furnace or other metallurgical vessel in stages uses a plurality of porous consumable forms and a pumpable casting composition. A form member, including a rigid support frame and a porous consumable form mounted thereto, is installed in a lower portion of the vessel being lined, and is spaced from the vessel wall. Casting composition is then pumped into the space between the consumable form and the vessel wall, and is permitted to harden. Then, another form member is positioned above the first, and casting composition is pumped into the space between the second form member and the vessel wall. This process is repeated, using stacked form members, until the refractory lining is completely installed.

    Abstract: A method is provided for installing a refractory lining in a metallurgical vessel having a main opening which is much smaller than the diameter of the vessel. The method is especially useful in a vessel having a circular or otherwise curved cross-section. A form or mold is assembled inside the vessel, leaving a space between the form and the outer shell of the vessel. The form is supported on both sides, to maintain the distance between the form and the outer shell, and to prevent collapse or implosion of the form. Then, a pumpable casting composition having a smooth and easy flow is injected between the form and the shell, and allowed to harden. The use of the pumpable composition significantly shortens the time required to form the liner.

    Abstract: A ladle port assembly having a longer use life than a conventional porous plug includes an inner refractory member constructed from a high-fired alumina-containing refractory material, a middle refractory member surrounding the inner member and also constructed from a high-fired alumina-containing refractory material, a plurality of channel openings at an interface between the inner and middle refractory members, an outer refractory member surrounding the middle member, and a steel housing which contains the three refractory members. The high-firing of the inner and middle members increases their durability and hardness, reduces wear during use, and reduces the clogging of the channel openings which, in conventional porous plugs, has been caused by erosion and other forms of wear.

    Abstract: A method of manufacturing an open top, walled member for containing a molten metal, including the steps of forming an inner wall of a mold with a metal sheet and an inner lining covering the sheet, wherein the inner wall defines an inside surface of the walled member and transferring a casting compound between an outer wall of the mold and the inner lining of the inner wall to form the walled member. The metal sheet and inner lining are then removed to allow one to apply heat to dry the casting compound. In the case where the metal sheet includes a plurality of openings, one may also retain the inner wall during the heating step. The heat to dry the casting compound is applied to the inner lining to a sufficient temperature to melt the inner lining and uncover said openings of the metal sheet. The metal sheet is removed when the casting compound is dried.

    Abstract: A method of manufacturing an open top, walled member for containing a molten metal, especially a flowing molten metal or reconstructing a worn or damaged member. The method includes the step of forming the inner walls of a mold which define the inner surfaces of the walled member of an open metal mesh screen which is meltable by the molten metal which is to be contained. The next step is to transfer, usually by pumping, an alumina-silicon carbide casting compound into the space between the open mesh metal screen and the outer walls defining the mold, which outer walls may be in situ structures. If an existing walled member is being repaired, any damaged or worn portions of the existing walled member are removed and the casting compound is poured in to replace these portions. The next step is to apply heat to dry the casting compound while the open mesh screen of the mold remains in place in contact with the casting compound.

    Abstract: An improved castable refractory composition having excellent resistance to attack from slag can be efficiently transported to a destination, such as a mold, using a pump. The castable refractory composition includes about 36-92% by weight silicon carbide, about 8-20% by weight of a colloidal silica binder, and a balance substantially of other refractory materials which can include alumina, microsilica, graphite, and a setting agent. The composition of the invention can be used alone or in addition to a conventional refractory casting material to form a refractory lining. When used together, the conventional refractory composition is used to construct a lower layer in the refractory lining, and the composition of the invention is used to construct an upper refractory layer above the lower layer.

    Abstract: An adjustable form used for forming or repairing a refractory lining includes an adjustable frame constructed from a plurality of intersecting beams, at least some of which are adjustable, and a form connected to the adjustable frame. The frame can be adjusted in at least one direction and, preferably, in more than one direction. By properly adjusting the frame, the adjustable form can be used to form a refractory lining in different metal containment devices varying in dimensions, and can also be used to repair existing refractory linings. The adjustable form is inserted into a metal containment device at a distance from the floor and walls of the metal containment device, and refractory material is poured into the space between the adjustable form and the metal containment device.

    Abstract: A method and apparatus are provided for making steel alloys directly in a tundish. Base steel enters the tundish from a ladle. An alloying chamber having a plurality of inlets is positioned above a tundish drain. An alloying material (for example, a wire including one or more alloying ingredients) is fed into the alloying chamber through a feed pipe originating above the liquid level in the tundish. Molten base steel enters the alloying chamber through the inlets and is mixed with the alloying material to make a steel alloy, which exits through the drain. The method and apparatus are especially suitable for making small order quantities of alloy steel of less than one ladle volume.

    Abstract: A continuous checker column is molded and formed in situ inside a regenerative chamber, thereby eliminating the need for large numbers of individual, preformed checker bricks. A plurality of rigid molding rods or flexible cable rods are passed through, or hang from, a template installed in or above the empty checker chamber portion of a regenerative chamber. The molding rods are sized, shaped, and spaced to correspond substantially to the size, shape and spacing of the openings desired in the checker column. Then, a refractory material is injected into the checker column and allowed to harden. The molding rods are at least partially retracted, leaving the desired openings in the hardened refractory material. The injection and retraction steps can be repeated, as necessary, until the entire checker column has been formed.

    Abstract: A granular castable refractory composition is provided which has excellent insulating properties as well as high strength and resistance to oxidation, corrosion or erosion. The refractory insulating composition can be easily transported using a pump, and avoids the potential hazards associated with asbestos and ceramic fibers. The refractory insulating composition is prepared by mixing a low density expanded granular refractory insulating material having a density of 7-50 lb/ft.sup.3 with a conventional high density refractory material having a density of at least 150 lb/ft.sup.3 to form a dry component, and by mixing the dry component with aqueous colloidal silica to provide excellent flow properties for pumping and, ultimately, excellent binding properties.

The gunning composition includes high density magnesium oxide as the primary component, and lesser quantities of powdered metal, refractory clay, binder and, preferably, graphite. The dry components are mixed together, and the binder is added and mixed, resulting in a composition that can be pelletized. After pelletizing, the composition can be coated with a dusting material to facilitate pellet flow and prevent pellet agglomeration.

    Abstract: A two-piece tundish nozzle assembly block is provided for the drain regions of tundish vessels. The two-piece assembly block includes a lower main block firmly mounted in the refractory lining of the tundish, and a selectively removable top sleeve which, together with the refractory lining, protects the lower main block from direct exposure to molten iron or steel. The top sleeve is directly exposed to molten iron or steel passing into the drain. The top sleeve is not strongly bonded in place, and can be easily removed and replaced when worn or damaged. The top sleeve further includes a ramp for channeling molten metal into the drain, and a blocking wall for preventing heavy inclusions from entering the drain.
