    Abstract: A method of assembling a first part and a second part. The method includes the step of integrally forming an attachment device and a first part. For example, the attachment device may be a nut plate operative to retain a nut therein, and the first part may be an air duct. The nut plate and the air duct may be integrally formed via selective laser sintering or stereo lithography such that the nut plate is an integral feature of the air duct. A nut may be retained in the nut plate, and a mating bolt may engage the nut to attach the air duct (i.e., the first part) to the second part.

    Abstract: A self-adjusting masking plug is provided which is adapted to be received in a region of a complex part intended to be masked. The plug has a body adapted to be received within a region of the part intended to be masked. The body includes a first body half having at least one first perimeter wall conforming to a first portion of the intended region to be masked; a second body half having at least one second perimeter wall conforming to a second portion of the intended region to be masked; and a wishbone spring formed internally within the body such that it interconnects the first and second body halves. The wishbone spring includes a first half inner wall transversely spanning and interconnecting portions of the at least one first perimeter wall; a second half inner wall transversely spanning and interconnecting portions of the at least one second perimeter wall; and a common rib interconnecting the first and second inner walls.

The method further includes disposing a high permeability medium outwardly from the one or more tooling details, disposing a prepreg skin panel outwardly from the high permeability medium, disposing the one or more tooling details and the prepreg skin panel within the tool, injecting a resin into the one or more preforms, and curing the one or more preforms and the prepreg skin panel.

    Abstract: The invention is a process for forming a 3D woven PI shaped cross-section preform having a first and second bottom foot portions and first and second upstanding leg portions for use in a structure having at least one curved portion of a specific length. In detail, the process includes the steps of: 1) cutting the treads parallel to the direction of curvature into over a length equal to the length, such that the cuts in each thread are spaced from the cuts in the adjacent treads; 2) stretching the portions of the preform requiring curvature; and 3) forming the curvature in the preform.
