    Abstract: Tooling for manufacturing a vehicle panel having a substrate, a foam layer, and a decorative covering. The tooling includes a tool base having a tool aperture, and an insert having a sealing projection. The insert is located at least partially in the tool aperture. The sealing projection is configured to create a seal between the substrate and the decorative covering at least partially around a substrate aperture in the substrate. The substrate aperture is at least partially smaller than the tool aperture so as to form an overlapping seal area between the sealing projection of insert and the substrate. A manufacturing method can create a foam-less region between the decorative covering and the substrate.

The seal prevents a foam layer from extending into the opening when the foam layer is being molded. The seal is attached to the airbag chute prior to assembly with the substrate and is made from a material that is more flexible than the airbag chute material. The seal can be attached to the airbag chute in a two-shot molding process and spaced from the perimeter of the airbag chute along its back side. During molding of the foam layer, foam expansion pressure acts to improve the function of the seal as a foam barrier.

    Abstract: Polymer materials that are color-matched with non-polymer materials are disclosed. Methods involve incorporating the same type of dyes used to colorize the non-polymer materials within the polymer materials. In some embodiments, a solvent casting process is used, which involves dissolving a polymer material and a dye with a solvent or a combination of solvents forming a dye-polymer mixture. In some embodiments, the dye-polymer mixture is dispensed onto a carrier and the solvent is removed forming a dyed polymer layer that can be applied onto a part as a color veneer. In some embodiments, the dye-polymer mixture is dispensed into mold and the solvent is removed forming a dyed polymer structure that can be used as a stand-alone structure or as part of a larger structure.
