Patent number: 8337740Abstract: A complex-shaped, three-dimensional fiber reinforced composite structure may be formed by using counteracting pressures applied to a structural lay-up of wetted fibers. The wetted fibers are arranged on pressurizable members and may be configured to include internal structural features, such as shear webs. A reinforcement stiffener may be located adjacent to at least one of the pressurizable members and the wetted fibers that form the internal structural feature. The reinforcement stiffener includes a modulus of elasticity that is substantially higher than a modulus of elasticity of the resin used to wet the fibers. In one embodiment, the reinforcement stiffener may be received in a pocket of one of the pressurizable members and may include a releasing agent that permits removal of the stiffener after the composite structure has been pressurized and cured.Type: GrantFiled: September 23, 2009Date of Patent: December 25, 2012Inventor: William L. Publication number: 20120302670Abstract: A mold assembly or system includes a moldbase that holds mold inserts and has embedded fluid lines to facilitate cooling during part formation. Mold inserts combine to form mold cavities that receive carbon fiber and resin components to form a carbon composite based part. A permanent release coating along a mold component surface that contacts the carbon fiber and resin components facilitates the release of the finished part from the mold component. Guide pins and guide pin receiving holes facilitate accurate alignment of mold components. Ejector pins within respective ejector pin shafts help eject a finished part from a respective mold component. An ejector pin shaft cover transfers force from an ejector pin to eject a finished part and also prevents substantial passage of resin into the ejector pin shaft. A fluid actuated ejection system provides fluid based mechanical forces to the ejector pins to facilitate finished part ejection.Type: ApplicationFiled: August 3, 2012Publication date: November 29, 2012Applicant: APPLE INC.Inventors: Paul CHOINIERE, Glenn AUNE, John DIFONZO, Daniel HONG, Kevin KENNEY

Patent number: 7845930Abstract: The invention relates to a process or a device for the production of a three-dimensional object by layer-wise solidification of a photo-polymerizable resin by means of a planar or essentially planar construction/reference plane, at which the photo-polymerizable resin contained in the liquid material is to be hardened by electromagnetic irradiation, and wherein the material application for the subsequent layer automatically results from the separation of the last hardened layer from the construction/-reference plane, whereby the construction/reference plane is formed by an elastic film. The film is fixed in a frame, and the height position of the frame with the film is adjusted in a basin containing the liquid material such that the pressure of the liquid material compensates the sagging of the film (formation of a negative meniscus), and that the lower side of the film is permanently in contact with the material during the whole construction process.Type: GrantFiled: May 6, 2005Date of Patent: December 7, 2010Assignee: Envisiontec GmbHInventors: Alexandr Shkolnik, Hendrik John, Ali El-Siblani

Patent number: 7824171Abstract: An inflatable compaction tool for consolidating a composite material inside a faceted hollow or tubular mold for a composite part is made from an elastic material. The compaction tool includes relatively flat wall segments conjoined by corner segments that define a sealed chamber. The wall segments curve away from the mold surface toward the midpoint of each wall segment, so that as a pressurized fluid is introduced into the compaction tool, a component of the force exerted on the tool interior surface is transmitted through the wall segments toward the corner segments. Thus, during initial inflation, the corner segments are forced toward the corner regions of the mold before the wall segments contact the composite material, firmly compressing the composite material into the corner regions of the mold before the friction of the wall segments against the composite material inhibits expansion of the corner segments into the mold corner regions.Type: GrantFiled: October 31, 2005Date of Patent: November 2, 2010Assignee: The Boeing CompanyInventors: Steven F. Patent number: 7628945Abstract: Extruding radiused plastic articles with an extruding machine terminating in die defining a path of travel between upstream and downstream ends. The die has an outlet opening extending longitudinally in the direction of the path of travel, the opening oriented so a polymeric material is extruded therefrom in a direction approximately perpendicular to the path of travel through the die. Oppositely rotating rollers of tapered diameters are disposed side by side to receive the extrudate therebetween, the rollers arranged so their longitudinal axes intersect and their smaller diameters are oriented towards the downstream end of the die. Extrudate passing through the opening is characterized by a higher flow rate proximate the upstream end thereof to thereby form a radiused extrusion. The rollers draw the extrudate from the die outlet opening without significantly altering the radiused shape of the fluid plastic material.Type: GrantFiled: February 17, 2006Date of Patent: December 8, 2009Inventor: Larry P. Patent number: 7622066Abstract: Methods and systems for manufacturing fiber-reinforced resin parts are disclosed herein. In one embodiment, a method for manufacturing a fiber-reinforced resin part includes positioning a plurality of fibers on a mold surface of a female tool, and covering the fibers with a sealing layer. The method further includes pressing a portion of the covered fibers against an interior transition region (e.g., an internal radius) of the mold surface. While the portion of covered fibers is pressed against the interior transition region, air is removed from between the sealing layer and the mold surface to draw at least a partial vacuum between the sealing layer and the mold surface.Type: GrantFiled: July 26, 2004Date of Patent: November 24, 2009Assignee: The Boeing CompanyInventors: Val G. Patent number: 7595017Abstract: A system and method is disclosed for using a pre-formed film in a transfer molding process of the type that uses a transfer mold to encapsulate portions of an integrated circuit with a molding compound. A film of compliant material is pre-formed to conform the shape of the film to a mold cavity surface of the transfer mold. The pre-formed film is then placed adjacent to the surfaces of the mold cavity of the transfer mold. The mold cavity is filled with molding compound and the integrated circuit is encapsulated. The pre-formation of the film allows materials to be used that are not suitable for use with prior art methods.Type: GrantFiled: January 31, 2002Date of Patent: September 29, 2009Assignee: STMicroelectronics, Inc.Inventors: Harry Michael Siegel, Anthony M. Patent number: 7585448Abstract: The disclosure is directed to a process for producing resin infused composite parts having improved structural performance and improved surface appearance. The process comprises the steps of positioning a dry composite preform on a forming tool component, arranging resin exit lines in close proximity to the perform, placing a permeable release material on the perform, and placing a first piece of flow media over the release material. The process further comprises the steps of wrapping a resin distribution tube with a second piece of flow media, placing a vacuum bag layer over the forming tool component, preform, release material, first and second pieces of flow media and resin distribution tube, such that the resin distribution tube is retained in a pleat formed in the vacuum bag layer and such that a bagged preform is formed, and positioning the resin distribution tube above the bagged preform.Type: GrantFiled: September 28, 2006Date of Patent: September 8, 2009Assignee: The Boeing CompanyInventors: Dennis J.
