Abstract: A method for manufacturing a comfortable, wearable headgear device from individual components. At least two of the components are aligned at a first junction, and are welded together at the first junction using radio frequency welding. Additional components are welded to the partially assembled headgear device to comprise a final, comfortable, headgear device. The radio frequency welding results in junctions that do not chafe or become uncomfortable despite prolonged use.
