Abstract: The present invention relates to improved methods for manufacturing bumper beam assemblies and bumper beam assemblies made by such methods. One method of the invention allows bumper beams of different longitudinal configurations to be made by selecting open cross-sectioned, roll-formed bumper beam members from different sets of beam members and fixing them to bumper beam mounting structures. The mounting structures close off the open cross-section of the bumper beam members. Another method of the invention allows bumper beams for varying applications to be made by selecting bumper beam members from inventory and fixing them to a bumper beam mounting structure.

  • Patent number: 6227090
Abstract: The present invention relates to an oscillating assembly for pivoting a blanking die that is constructed and arranged to cut blanks from sheet material. The oscillating assembly comprises a die supporting structure that pivots about a pivot axis. The die supporting structure receives and supports the die such that the sheet material can be fed into the die in a feeding direction and such that the pivoting of the die supporting structure pivots the die relative to the sheet material. A reversible rotary driving assembly rotates a rotatable output shaft in opposing first and second rotational directions. A linearly movable die driver is operatively connected to the output shaft such that (a) rotating the shaft in the first rotational direction thereof moves the die driver generally linearly in a first die driving direction and (b) rotating the shaft in the second rotational direction thereof moves the die driver generally linearly in a second die driving direction opposite the first die driving direction.

  • Patent number: 6188039
Abstract: A method for making a spacer assembly comprises: forming a plurality of projections along an edge of a portion of sheet metal; roll forming the portion of sheet metal into a tubular configuration; positioning the roll formed portion of sheet metal and a metal base member to which the roll formed portion of sheet metal is to be welded in a discharge welding apparatus having a pair of electrodes so that the projections of the roll formed portion of sheet metal contact a surface of the metal base member; providing a force so that the projections are disposed in forcible engagement with the surface of the metal base member; and supplying an electrical current between the pair of electrodes and through the roll formed portion of sheet metal and the metal base member so that the projections reach a molten metal stage and are subsequently solidified to enable the roll formed portion of sheet metal to be welded to the metal base member.

  • Patent number: 6158122
Abstract: The present invention relates to a method for making a vehicle frame member having a shock absorbing mounting portion constructed ad arranged to be mounted to a structural component within a motor vehicle. The method comprises hydroforming a tubular blank within a hydroforming die by supplying pressurized fluid to the hollow interior of the blank. A drawforming member is moved inwardly with respect to the cavity of the hydroforming die while the fluid is pressurized so that the drawforming member deforms a portion of the tubular wall inwardly to form a recessed portion having an annular side wall portion and a bottom wall portion. The formed tubular blank is then removed from the hydroforming die and a mounting structure is disposed inside the recessed portion and the blank and mounting structure are then disposed within an injection molding die. Molten shock absorbing material is injected into the recessed portion so that the molten material surrounds the mounting structure.

  • Patent number: 6112409
Abstract: A method is provided for roll-forming an I-beam structure having a web and a pair of opposing flanges at each end of the web. The method includes the steps of providing a flat blank having a thickness generally equal to a thickness of the web of the I-beam to be formed. The blank has a longitudinal axis, a central portion and opposing ends. Each of the blank ends is split along the longitudinal axis to form first and second flange portions at each of the ends. Each of the first and second flange portions has an edge directed away from the central portion. The flange portions are then bent about the longitudinal axis by moving each of the edges in a direction towards the central portion to form a mass of material at each of the blank ends. The mass of material is compacted at each of the blank ends to define the flanges. Each flange is disposed generally transverse with respect to the longitudinal axis and has a thickness generally equal to the thickness of the web.
