    Abstract: A three-dimensional (3D) printing process utilizing an atmospheric plasma to conduct an electromagnetic energy to fuse extruded successive layers of thermoplastic material having a conductive material is disclosed. A 3D printing system for the 3D printing process is also provided. The 3D printing system includes a 3D printer, an extrusion nozzle, a plasma emitter, and an electromagnetic energy source. The 3D printing process includes the steps of extruding a thermoplastic composite with the extrusion nozzle in successive layers to form a 3D part; directing a substantially evenly distributed plasma onto a predetermined location on the 3D part; and emitting an electromagnetic energy through the plasma. The plasma conducts the electromagnetic energy to the predetermined location on the 3D part. The thermoplastic composite includes a conductive material that generates heat by reacting to the electromagnetic energy.

The 3D filament is received in the filament receiving end heated by the heating element and dispensed through end tip proximate the filament discharge end.

The printer further includes a filament drive system for supplying the filament to the nozzle, and one or more capacitance sensors coupled to the print surface. The printer further includes a controller electrically coupled to the capacitance sensors for measuring a capacitance, with the controller generating an error signal in response to the controller determining a change of capacitance when the dielectric part is displaced relative to the print surface during the printing process. The printer further includes a display device electrically coupled to the controller and displaying an error message in response to the display device receiving the error signal.

Diethylenetriamine (DETA) is combined with melted Maleated-anhydride Polypropylene (MAPP) to form a DETA-functionalized MAPP (MA) mixture. The MA mixture is cooled and pelletized to form MA pellets. The MA pellets, the dry CNC powder, and a neat polypropylene (PP) are combined to form a CNC-PP mixture. The CNC-PP mixture is compounded by melting, subsequently cooled and pelletized to form CNC-PP pellets.

The printer head further includes a z-axis plate assembly, wherein the z-axis plate assembly includes at least two flexures coupling a z-axis plate to the feed plate and a print nozzle mounted to the z-axis plate assembly. The printer head also includes a sensor coupled to the feed plate, wherein the sensor is configured to be triggered by the z-axis plate assembly when the z-axis plate assembly moves a given distance in a first direction.
