Publication number: 20120156492Abstract: The invention relates to a feedstock for reduction in an electrolytic cell, for example a non-metallic feedstock that can be reduced to metal on a commercial scale. The feedstock comprises a plurality of three-dimensional elements which are shaped such that a volume of the feedstock has between 35% and 90% free space (not including any microscopic porosity of the elements). The elements are also shaped as randomly-packable elements to minimise any settling, ordering or alignment of the feedstock, which would otherwise hinder or prevent fluid flow and/or current flow through the feedstock.Type: ApplicationFiled: June 18, 2010Publication date: June 21, 2012Applicant: METALYSIS LIMITEDInventors: Peter G. Dudley, Allen Richard Wright

Publication number: 20120138475Abstract: In a method for reduction of a solid feedstock, such as a solid metal compound, in an electrolytic apparatus a portion of the feedstock is arranged in each of two or more electrolytic cells (50, 60, 70, 80). A molten salt is provided as an electrolyte in each cell. The molten salt is circulated from a molten salt reservoir (10) such that salt flows through each of the cells. Feedstock is reduced in each cell by applying a potential across electrodes in each cell, the potential being sufficient to cause reduction of the feedstock. The invention also provides an apparatus for implementing the method.Type: ApplicationFiled: May 12, 2010Publication date: June 7, 2012Applicant: METALYSIS LIMITEDInventors: Peter G. Publication number: 20110308965Abstract: A method of producing metallic powder for use in the manufacture of a capacitor comprises the step of reducing a non-metallic compound to metal in contact with a molten salt. The salt comprises, for at least a portion of the process, a dopant element that acts as a sinter retardant in the metal. In preferred examples, the metallic powder is Ta or Nb powder produced by the reduction of a Ta or Nb oxide and the dopant is boron, nitrogen, or phosphorous.Type: ApplicationFiled: February 15, 2010Publication date: December 22, 2011Applicant: METALYSIS LIMITEDInventors: Raymond Kevin Rasheed, Ian Margerison

Publication number: 20110158843Abstract: A method of removing oxygen from a solid metal, metal compound or semi-metal M1O by electrolysis in a fused salt of M2Y or a mixture of salts, which comprises conducting electrolysis under conditions such that reaction of oxygen rather than M2 deposition occurs at an electrode surface and that oxygen dissolves in the electrolyte M2Y and wherein, M1O is in the form of (sintered) granules or is in the form of a powder which is continuously fed into the fused salt. Also disclosed is a method of producing a metal foam comprising the steps of fabricating a foam-like metal oxide perform, removing oxygen from said foam structured metal oxide preform by electrolysis in a fused salt of M2Y or a mixture of salts, which comprises conducting electrolysis under conditions such that reaction of oxygen rather than M2 deposition occurs at an electrode surface. The method is advantageously applied for the production of titanium from Ti-dioxide.Type: ApplicationFiled: March 1, 2011Publication date: June 30, 2011Applicant: METALYSIS LIMITEDInventors: Charles M. Ward-Close, Alastair B. Godfrey

Patent number: 7918985Abstract: A method of reducing a titanium oxide in a solid state in an electrolytic cell which includes an anode, a cathode formed at least in part from the titanium oxide, and a molten electrolyte which includes cations of a metal that is capable of chemically reducing the cathode titanium oxide, which method includes operating the cell at a potential that is above a potential at which cations of the metal that is capable of chemically reducing the cathode titanium oxide deposit as the metal on the cathode, whereby the metal chemically reduces the cathode titanium oxide, and which method is characterized by refreshing the electrolyte and/or changing the cell potential in later stages of the operation of the cell as required having regard to the reactions occurring in the cell and the concentration of oxygen in the titanium oxide in the cell in order to produce high purity titanium.Type: GrantFiled: June 28, 2002Date of Patent: April 5, 2011Assignee: Metalysis LimitedInventors: Les Strezov, Ivan Ratchev, Steve Osborn

Patent number: 7879219Abstract: The subject invention pertains to methods for processing a solid material (M1X) comprising a solid solution of a non-metal species (X) in a metal or semi-metal (M1) or a compound between the non-metal species and the metal or semi-metal is immersed in a molten salt (M2Y). A cathodic potential is applied to the material to remove a portion of the non-metal species by electro-deoxidation. To remove the non-metal species at lower concentrations, a source of a reactive metal (M3) is immersed in the molten salt and is electronically connected to the material. Reactions occur at the material, where the non-metal species dissolves in the salt, and at the reactive metal, which reacts with the non-metal species dissolved in the salt to form a reaction product more stable than a compound between the non-metal species and the metal or semi-metal (M1). The non-metal species is thus removed from the solid material.Type: GrantFiled: December 2, 2002Date of Patent: February 1, 2011Assignee: Metalysis LimitedInventors: Derek John Fray, Robert Charles Copcutt

Patent number: 7790014Abstract: The present invention pertains to a method for removing a substance (X) from a solid metal or semi-metal compound (M1X) by electrolysis in a melt of M2Y, which comprises conducting the electrolysis under conditions such that reaction of X rather than M2 deposition occurs at a electrode surface, and that X dissolves in the electrolyte M2Y. The substance X is either removed from the surface (i.e., M1X) or by means of diffusion extracted from the case material. The temperature of the fused salt is chosen below the melting temperature of the metal M1. The potential is chosen below the decomposition potential of the electrolyte.Type: GrantFiled: February 12, 2004Date of Patent: September 7, 2010Assignee: Metalysis LimitedInventors: Derek John Fray, Thomas William Farthing, Zheng Chen

Patent number: 7758740Abstract: An electrolytic cell for electrochemically reducing metal oxide powders and/or pellets is disclosed. The cell includes a cathode (25) in the form of a plate that has an upper surface for supporting metal oxide powders and/or pellets. The plate is horizontally disposed or slightly inclined and has a forward end and a rearward end and is immersed in an electrolyte bath. The plate is supported for movement so as to cause metal oxide powders and/or pellets on the upper surface of the plate to move toward a forward end of the plate. The cell also includes a means for causing metal oxide powders and/or pellets to move over the upper surface of the plate toward the forward end of the cathode while in contact with molten electrolyte whereby electrochemical reduction of the metal oxide to metal can occur. A method of continuously or semi-continuously reducing metal oxide powders and/or pellets in the cell is also disclosed.Type: GrantFiled: June 21, 2004Date of Patent: July 20, 2010Assignee: Metalysis LimitedInventors: Andrew Arthur Shook, Gregory David Rigby, Ivan Ratchev
