Abstract: A bottom block for use in direct chill (DC) casting that includes a flared base providing additional surface area for contact with coolant used in the DC casting process. The bottom block includes a first end that substantially fits within a DC mold while a second end has a larger cross-sectional area than the first end. A transition between the first end and the second end provides a surface for coolant to contact despite film boiling and air gaps between the ingot and the coolant.

Abstract: A mixing impeller for submerging liquid material from a surface to a lower portion of the liquid material by rotating the impeller while the impeller is submerged within the liquid. The impeller includes a helical impeller having one or more surfaces at an angle with respect to the drive shaft of the impeller and a plate perpendicular to the drive shaft. The plate is coupled to the helical impeller at a distal end of the impeller.

Abstract: A salt flux and method for use of the same in cleaning and purifying molten aluminum is disclosed. The salt flux includes an equal proportion of sodium chloride and potassium chloride in a range of ninety percent or more, by weight, of the salt flux. The salt flux further includes aluminum fluoride in a range of less than ten percent by weight. The salt flux is introduced into a furnace using a submergence system such as a side well with an impeller to submerge the salt flux under the surface of the metal bath. Oxides may be collected and removed to reduce inclusions, oxide, and magnesium levels within the metal bath.
