    Abstract: An apparatus for producing a molded product from a sheet-form raw material blank has first and second mold tools that each respectively include a respective inner core mold and a respective outer edge mold laterally adjacent thereto. Drive elements drive the outer edge molds relative to a machine frame, and drive the inner core molds relative to the outer edge molds. A molding process involves closing the outer edge molds to hold an edge rim of the material blank while allowing slippage thereof, and then closing the inner core molds to three-dimensionally deform and mold a central portion of the material blank while pulling required additional material by slippage through the outer edge molds. A separate slip frame is not used. The edge rim held by the outer edge molds remains as a permanent mounting rim or flange of the finished molded product. Edge waste is minimized.

In a first molding step, the intermediate mold tool is positioned between the upper and lower mold tools to form a first mold cavity between the upper and intermediate mold tools and a second mold cavity between the intermediate and lower mold tools. In this molding step upper and lower material layers are individually pre-molded in the two cavities. In a second molding step, the intermediate mold tool is moved laterally away, and the upper and lower mold tools are moved directly into molding cooperation with each other. Thereby, the separately pre-molded upper and lower material layers are brought together, laminated, bonded, and molded to produce a finished, two-layered molded component.

    Abstract: A trim component includes a foam backing layer and a foam pad insert laminated between a cover material and a substrate. The foam pad insert provides an area of enhanced cushioning, and has smoothly tapered edges to ensure a smooth surface contour without a visible edge transition on the cover material. The foam pad insert has a lower melting temperature than the foam backing layer, both of which are thermoplastics. A foam pad insert is positioned and fixed on the back surface of the foam backing layer. A substrate material is heated and then laminated and molded with the foam and the cover material. The heat from the substrate partially softens and melts the foam backing layer and the foam pad insert. The partially melted foam pad insert is viscously deformed to form the tapered edges, as dictated by the smoothly varying mold gap spacing of the forming tools.

    Abstract: An apparatus includes several bending units for forming a singly-bent or doubly-folded edge rim around the perimeter of a molded component, e.g. a laminated contoured interior trim component for a motor vehicle. Each bending unit includes an electrically heatable cutting or impressing tool, and a bending tool. A workpiece holder clamps the component into a forming mold. The heated impressing tool melts and presses one or two grooves forming weakened zones and corresponding bending lines in the edge rim of the component. The bending tool then presses and bends the edge rim flange back along the bending line. Optionally, the bending tool additionally bends the free edge flange portion down along the second bending line to form the doubly-folded rim. The portions of the rim folded against each other are melt-bonded together and then cooled to permanently fix the bonded and folded configuration of the rim.

    Abstract: An interior trim component such as a vehicle dashboard includes a substantially rigid and form-stable substrate of polypropylene and natural fibers, a supporting halo skeleton and other frame components heat fused onto the backside of the substrate, and a polyolefin foam layer as well as a decorative polyolefin cover film laminated onto the front side of the substrate. The foam layer has an increased thickness and a decreased foam density at sharply contoured or curved areas of the trim component, in comparison to the flat surfacial areas. As a result, the trim component has a desirable soft-touch characteristic and impact absorbing properties at all areas including protruding curves and edges. A method for forming such a trim component involves steps of pre-molding the foam layer and cover film by vacuum thermoforming, pre-molding the substrate by vacuum thermoforming, and then heat laminating the pre-heated, pre-molded substrate onto the pre-molded foam layer and cover film.
