    Abstract: A process for applying an overlayer to a cured thermoset molding composition is provided that includes exposing the cured thermoset molding composition to a plasma under conditions that modify the surface energy of a surface of the article without visually modifying the surface. The surface of the article is then overcoated with an overlayer having superior adhesion to a like article absent the intermediate plasma treatment. A component is also provided that is cured thermoset resin article having a shape and a surface. An overlayer is applied to the surface while the surface is still plasma activated. The overlayer is adhesion is unchanged by 4 weeks in a 100% humidity chamber at 30° C. over at least 95 area % of an interface between the overlayer and the surface.

An article formed from such a composition is further strengthened by the addition of a surface activating agent bonded to the surface of the glass microspheroids. Conventional particulate fillers when added to an inventive formulation provide enhanced performance when the filler particle has a size sufficiently small to insert within adjacent microspheroid interstitial voids. An unsaturated polyester resin so formed is particularly well suited for the formation of sheet molding compound formulations.

    Abstract: A vehicle front end load bearing bolster is provided with improved structural performance and a lower component weight, while also minimizing material, tooling, and production costs. The front end assembly is formed with a hydro-formed cross car reinforcement tube secured or bonded with mechanical fasteners and room temperature adhesive to a bolster, thereby improving stress distribution and increasing cross car system stiffness. The bonded hydro-form tube/bolster assembly provides increased torsion stiffness and dimensional stability to the vehicle frame. The hydro-formed cross car reinforcement tube have flattened terminal ends with apertures for integrated attachment to a bolster. The hydro-formed cross car reinforcement tube is formed of aluminum, brass, carbon, steel, stainless steel, copper and high strength alloys.

    Abstract: Sheet molding composition formulation includes a thermoset cross-linkable polymeric resin. A moisture reducing polymeric additive includes at least one of polystyrene; poly C1-C4 alykylmethacrylate; a copolymer of styrene with at least one of butadiene, acrylonitrile and vinyl chloride; or a combination of polystyrene, polyaklymethacrylate and or a styrene copolymer. Moisture reducing polymeric additive is present within the formulation from between 1 and 20 total weight percent. An article formed from such a sheet molding composition formulation defines an article shape and has a surface that sets the article shape with less than 0.5 total weight percent water after 96 hours exposure and 100° F. 100% humidity. The article shape is amendable to receiving a vapor barrier coating applied to the articles shape surface. A powder prime coating over lies the barrier coating and achieves surface finish results comparable to article shapes formed of steel.

    Abstract: A twin screw extruder compounds a thermoplastic resin material with a randomly oriented fiber reinforcing material to produce a molten fiber reinforced thermoplastic extrusion from a die. The extrusion is cut into preforms which are immediately inserted into a compression mold for making parts. A unidirectionally oriented fiber reinforcing material can be added in the die. The fibers are monofilaments which are debundled and heated before entering either the extruder or the die.
