    Abstract: By employing a unique manufacturing process, unique manufacturing equipment, or a unique combination of materials, a fully integrated, multilayer foamed thermoplastic or elastomeric member or profile having a core member peripherally surrounded by an outer protective layer is attained which is virtually incapable of being removed from said core member. By effectively melting the adjacent surfaces of the foamed layers being interengaged, a core member having any desired cross-sectional shape is produced and is peripherally surrounded with an outer layer integrally bonded thereto. In one aspect of the present invention, metallocene catalyzed plastic material is employed in forming the core member to impart desirable physical attributes thereto.

The dry resin powder in an other embodiment of the invention includes unexpanded expandable powder which will expand into microballoons in the confined spaces in which they reside and effect a bonding relation with surrounding particles upon supply of heat to the mixture.

The region of the mineral wool layer includes individual fibers and is impregnated with an impregnating substance which adheres to the fibers and encloses the fibers without sealing gaps defined between the fibers so as to permit the surface of the mineral wool layer to retain an open surface structure. The gaps between the fibers in the region include bridge formations of the impregnating substance, which bridge formations are configured to permit air to penetrate through the mineral wool layer without essentially being impeded and to trap solid particles and thereby prevent emergence of the particles from the surface of the mineral wool layer. The impregnating substance provides the article with a soft and warm touch.

    Abstract: A two-layer material suitable for use as a barrier layer for a cushion sock in a foam-in-place process is formed by bonding a discontinuous adhesive layer to a pinhole-free, lubricant-free barrier layer. The discontinuous adhesive layer has a melting temperature higher than 180 degrees Fahrenheit. A foam cushion is molded adjacent the cushion sock by first attaching a barrier layer to the cushion sock, and vacuum drawing the cushion sock attached to the barrier layer over a mold. The cushion sock and the barrier layer are then heated to a temperature no higher than 400 degrees Fahrenheit to bond the cushion sock and the barrier layer together.

Suitable inorganically filled mixtures are prepared by mixing together a starch-based binder, a solvent, inorganic aggregates, and optimal admixtures, e.g., fibers, mold-releasing agents, rheology-modifying agents, plasticizers, coating materials, and dispersants, in the correct proportions to form an article which has the desired performance criteria. The inorganically filled mixtures have a predetermined viscosity and are heated between molds at an elevated temperature and pressure to produce form-stable articles having a desired shape and a selectively controlled cellular, structural matrix. The molded articles may be placed in a high humidity chamber to obtain the necessary flexibility for their intended use.
