    Abstract: The invention relates to a sound absorbent thin-layer laminate consisting of at least one open-cell support layer and a second open-cell fibre layer. The support layer consists either of a first fibre layer, especially a low-density non-woven material with a mass per unit area of less than 2,000 g/m2 and a thickness of less than 50 mm, or of an open-cell foam layer, especially an ultra-light plastic foam with a density of between 16 and 32 kg/m3 and a thickness of at least 6 mm. The second fibre layer is made of melt-blown microfibres, whose fibre diameter is approximately 1 to 10 &mgr;m, especially 2 to 5 &mgr;m. The air resistance of the thin-layer laminate is in the range of 500<Rt<4,000 Ns/m3. According to the method for producing the thin-layer laminate a microfibre layer of melt-blown microfibres with a diameter of between 1 and 10 &mgr;m, preferably between 2 and 5 &mgr;m, is fixed to the support layer by means of a spray-on adhesive.

In one embodiment, the densifiable product includes fibers having low coarseness, preferably having a fiber coarseness less than about 22 mg/100 m, and a densifying agent. In another embodiment, the densifiable product further includes fibers having coarseness greater than about 22 mg/100 m. Juvenile wood fibers are the preferred source of fibers having low coarseness. A densified pulp product formed by compacting a fibrous composite that includes fibers having a fiber coarseness less than about 22 mg/100 m, a densifying agent, and optionally, fibers having coarseness greater than about 22 mg/100 m is also disclosed. The pulp products can be advantageously incorporated into absorbent articles and can optionally further include superabsorbent material. Methods for forming the densifiable and densified fibrous products are also disclosed.

    Abstract: A three-dimensional highly elastic film/non-woven composite having a fluid and air impervious core layer and a first and second consolidated layer. The consolidated layers have unidirectional and non-unidirectional fibers. The composite is formed by laminating the air and fluid impermeable elastic core layer between the two layers of consolidated non-wovens. The resulting composite stretches only in the cross-machine direction due to the unidirectional properties of the consolidated non-woven material. The layers are then point bonded or welded together. Preferably the layers are welded by passing the composite between an ultrasonic horn and an ultrasonic bond roll having raised areas for effecting the weld points. A thin inelastic membrane is formed at each of the weld points. The welded composite may then be pre-stretched to rupture the membranes, thereby creating apertures, which makes the composite permeable.

The process comprises the steps of: placing the pre-finished medium density fiber board in a heated press mold; closing the heated press mold while the pre-finished medium density fiber board is located therein; applying pressure and heat to the pre-finished medium density fiber board using the heated press mold so that the pre-finished surface(s) is (are) reformed without cracking, bubbling, or removal of the coating(s); opening the heated press mold; and removing the pre-finished medium density fiber board from the heated press mold. The application of pressure and heat preferably is such that the board becomes reformed, preferably no greater than 0.045 inch into the board.
