    Abstract: A method of forming at least one concavity of a selected size and shape within a surface of an internal passageway of a metallic component comprises: depositing a ceramic-based material by a direct-write technique onto a ceramic core which is suitable for forming the internal passageway during a casting process to form the metallic component, wherein the ceramic-based material is deposited as a positive feature; heat-treating the deposited ceramic-based material; forming the metallic component by a casting process in which the ceramic core is incorporated into the casting, in a position selected as a desired position for the internal passageway; and then removing the ceramic core from the metal component after the casting process is complete, thereby forming the internal passageway, with the concavity contained within the surface of the passageway, said concavity formed by removal of the positive feature of the ceramic-based material.

    Abstract: A method for manufacturing a railcar coupler knuckle includes providing a cope mold portion and a drag mold portion. The cope and drag mold portions have internal walls defining at least in part perimeter boundaries of a coupler knuckle mold cavity. The method includes positioning one or two internal cores within either the cope mold portion or the drag mold portion. The one or two internal cores are configured to define a kidney cavity, a finger cavity and a pivot pin cavity of a coupler knuckle. The method includes closing the cope and drag mold portions with the one or two internal cores therebetween and at least partially filling the mold cavity with a molten alloy, the molten alloy solidifying after filling to form the coupler knuckle.

    Abstract: An automated reciprocator for applying lubricant to the cavity of a die casting system having a safety bar for preventing the reciprocator from injuring a person or damaging equipment which may be present in the reciprocator travel path. The safety bar is movably carried on the lower side of the reciprocator and includes a sensor to detect relative movement between the safety bar and the reciprocator. The proximity sensor is coupled to a control system. If the safety bar contacts an object as the reciprocator is moving down, the sensor signals the control system and the reciprocator is stopped.

    Abstract: A protective gas device for the melting furnaces of pressure die-casting machines, in particular for processing a magnesium melt. A collection container of a mixing device for the components of a protective gas, which covers the melt to prevent oxidation or other damage, is configured as a pressure accumulator and the orifices for feeding the protective gas into the melting furnace are provided with inlet nozzles. Gas flow to the inlet nozzles is regulated by metering devices. The operating pressure is equal to or less than the pressure in the pressure accumulator of the mixing device, but high enough to atomise the jets and produce a turbulent inflow behind the inlet nozzles. Said pressurized protective-gas distribution permits the metering of gas into various furnace chambers or furnaces without repercussions. A uniform concentration of the protective gas can be achieved in all areas by the selective arrangement of the inlet nozzles.

The method includes spraying a plurality of metal streams upon a low-heat resistant model and thereby forming a spray formed article. Each of the plurality of metal streams is composed of moltenized droplets, and as between the plurality of metal streams, each is composed of different constituent elements. In the spray form process, conditions of the metal streams are controlled, particularly around the time that the droplets land, to prevent adverse affects such as melting or burning the master model. The spray conditions are controlled in such a manner that the individual metal droplets forming the metal streams remain substantially segregate. The segregated state is maintained through out solidification so that the resulting spray formed article is composed at least partially of psuedo-alloy.

The moulds are advanced to a pouring track or guideway, on which the casting moulds are formed by positioning the mould parts close together and the advancement of the casting moulds is stepwise through a pouring station, in which the moulds are filled with molten metal. By providing at least one runner 7 for mutually connecting at least two inlet runners 8 for consecutive mould cavities 11, the mutually connected mould cavities can be filled through a single pouring inlet 8, and unused pouring inlets 8 may be plugged by a suitable plug 14 in order to minimise the amount of molten metal needed to fill the mould cavities 11.
