    Abstract: A method is disclosed for providing a substantially smooth surface on a wall substrate having a wall surface with surface irregularities. The method comprises applying an adhesive substantially uniformly to the surface of the wall substrate, and attaching to the wall surface a base sheet having sufficient stiffness, thickness and compressibility to conceal the surface irregularities and provide a substantially smooth surface on the wall substrate. In one aspect of the method, the base sheet is a nonwoven fiber glass mat.

The foam coating is permeable and reduces fiber dust and abrasion experienced in the past with relatively coarse, relatively inexpensive glass fibers in the mat. Contrary to previous methods, the foam coated fibrous mat is made in-line on a wet mat forming production line by applying a wet foam binder onto a wet, fibrous web followed by drying and curing in-line.

    Abstract: The invention includes fibrous nonwoven multiple layer mats having at least two layers with a body portion layer and a surface portion layer having fine fibers and/or particles therein, both layers being bonded together and to each other with a same resin binder. Preferably most or essentially all of the particles and/or fibers in the surface layer are larger than openings between the fibers in the body portion of the mat. The mats produced according to this invention are useful as a facer for all types of boards such as wood boards, wood product boards, insulating boards and hard boards of all types, and also as reinforcement and dimensional stabilizers for making a large number of novel laminate products and for a myriad of other uses. These mats are made an a wet laid nonwoven mat machine with a modification to the binder preparation system, an inventive step in the preparation of the binder and in the selection of ingredients for a binder slurry.

    Abstract: A method of making a fibrous, nonwoven electrically conductive mat particularly suited for use in making a glass fiber reinforced product is disclosed. The mat contains a majority of glass fibers with a majority of the glass fibers having a conductive material like an aluminum coating on at least a part of the surface of the glass fibers. The fibers are bonded together with a stretchable resin binder when the mat is to be used to mold a part having a complex curved surface, and a conventional binder when the mat is intended for flat or simple curved parts. The mats of the invention have a surface resistivity of less than about one million ohms/Sq. and usually less than 500 ohms/Sq. and are particularly useful in the manufacture of satellite antenna dishes.

The mat can also be pleated or thermoformed to produce filter elements and preforms for producing a wide range of fiber reinforced composites and laminates. The mat preferably contains a major portion of glass fibers and a minor portion of polyester fibers bound together with up to 35 wt. percent of a cross linked vinyl chloride acrylate copolymer binder having a glass transition temperature as high as about 113 degrees F., preferably about 97 degrees F. The binder also optionally contains about 3-10 wt. percent stearylated melamine.
