    Abstract: A protective redundancy circuit is provided for a power tool having an electric motor. The protective redundant subsystem is comprised of: a motor switch coupled in series with the motor; a motor control module that controls the switching operation of the motor switch; and a protective control module that monitors switching operation of the motor switch and disables the power tool when the switching operation of the motor switch fails. In the context of an AC powered tool, the switching operation of the motor switch is correlated to and synchronized to the waveform of the AC input signal. During each cycle or half cycle, the motor control module introduces a delay period before closing the motor switch and the protective control module determines the operational status of the motor switch by measuring the voltage across the motor switch during the delay period.

    Abstract: A power tool having an electronically commutated DC motor capable of providing various operating modes ranging from a maximum efficiency operating mode to a maximum power operating mode. The motor has a rotor having permanent magnets mounted in recesses in a back iron of the rotor. In one embodiment the motor has three phase windings, each having at least a pair of coils. The phase windings are connected in either a delta or a wye configuration via electromechanical or electronic switching components, or a combination of both, by a controller within the tool. The coils in each phase winding can also be switched between series and parallel configurations to configure the motor to provide its various operating modes. In one embodiment a dual wound motor is disclosed that has its phase coils dynamically or statically switchable between series and parallel configurations.

The sander may have a mechanical brake that brakes the orbit mechanism and the motor controller also dynamically brakes the motor.

    Abstract: A power tool is a “low profile” power tool, that is the overall height of the power tool is sufficiently small that a user can grasp the top of the power tool with the user's hand and the hand will be positioned relative close to the bottom of the power tool compared with existing power tools. The low profile power tool uses a low profile motor having a diameter to lamination height ratio of at least 2:1. In an aspect of the invention, the motor is an electronically commutated “pancake” style motor. In an aspect of the invention, the power tool is a random orbital sander or an orbital sander having a motor that provides at least 40 watts of power. In an aspect of the invention, the sander has a mechanical brake that brakes the orbital mechanism and the motor is dynamically braked.

    Abstract: A system and method for reducing the cost of producing a brushless DC motor (58) is presented. The brushless DC motor (58) provides higher power density and efficiency with an increased tool run time. The brushless DC motor (58) includes a rotor assembly (72) that has an unmagnetized permanent magnet (74) affixed to a shaft. The permanent magnet (74) remains unmagnetized until the motor is partially assembled. A plurality of coils (94) for producing a magnetic field are wound about the rotor assembly (72). The coils (94) include end turns that enclose the rotor assembly (72) such that the rotor assembly (72) is not removable. Since the windings (94) are wound with the rotor assembly (72) already enclosed, the windings (94) do not require large end coils to allow subsequent insertion of the rotor (72). Minimizing the end coils reduces the length of wire required per turn, thereby reducing the resistance of the winding (94).
