The pocket coil spring assembly further includes a fabric pocket encasing the coil spring with a top area covering the upper portion of the coil spring and a bottom area covering the lower portion of the coil spring. A discrete amount of flexible foam is poured on the top of the fabric pocket such that a top surface of the flexible foam extends above the coil spring. A mattress assembly is further provided that includes the flexible foam dispensed in continuous or discrete amounts between rows of pocket coil springs.

    Abstract: A bed foundation includes a frame and one or more panels positioned on top of the frame to define an upper surface of the bed foundation for supporting a mattress. The frame includes a plurality of rails which, when assembled together, at least partially define the frame. The plurality of rails are comprised of a thermoplastic foam that is lighter than wood or other similarly- or heavier-weighted materials commonly utilized in the construction of bed foundations, thereby facilitating easier shipping, lifting, carrying, and assembly of the bed foundation. The one or more panels can also be comprised of thermoplastic foam. The frame can further include a plurality of brackets to interconnect select rails of the frame. A kit for a bed foundation and a method of assembling a bed foundation are also provided.

A gel layer is also positioned within the recess of the cushion material and over the coil panel. A method of manufacturing the pillow includes dispensing a liquid gel in a mold, positioning a coil panel in the mold and on top of the liquid gel, dispensing a foam precursor in the mold, and foaming the foam precursor to form a cushion material that is secured to the coil panel.

The inner coil includes a plurality of helical convolutions with diameters that progressively decrease as the plurality of helical convolutions extend from a lower end of the coil-in-coil spring to an upper end convolution of the inner coil. The inner coil also has an uncompressed height that is about 75% of the uncompressed height of the outer coil, A mattress is further provided and includes the coil-in-coil springs arranged in a matrix.

The lower fabric layer is connected to the upper fabric layer around each coil spring such that the upper fabric layer and the lower fabric layer collectively form a fabric pocket encasing each coil spring. The mattress topper further includes a padded layer positioned atop the upper fabric layer, with the padded layer connected to the upper fabric layer by ultrasonic welds and/or tufts. Methods of producing a mattress topper for connection to a mattress core are further provided.
