Abstract: Methods and apparatus for producing cast articles with characteristics of original objects such as a stone panel. The cast articles can replicate the contours, textures, and colors of all or a portion of the original object and can be made in any shape or size and specifically can be formed to simulate rock walls, carved stone architecture details, and other construction components normally created by stone masons or sculptors on site and at a high cost. The processes used in making the cast articles include the production of a series of molds. The molds seek to replicate the size, shape, contour, and surface texture of an original object with or without modifications to the original object.

Abstract: A method for making a thermosetting polymer reproduction of an object preferably comprises the steps of modifying an original object such as an object found in nature (e.g., a stone or array of stones) or a manmade article (e.g., a carved decorative object) to a predetermined configuration, making a first mold of at least part of the surface of the original object, filling the first mold with a first thermosetting polymer material to produce a reproduction of at least part of the surface of the original object, modifying the reproduction to a predetermined configuration, making a second mold from the modified reproduction and filling this second mold with a thermosetting polymer material to produce a reproduction of at least part of the surface of the original object. The second mold can be used repeatedly to produce reproductions in commercial quantities.

Abstract: A panel for providing walls, roofs and floors with thermal insulation and fire retardance includes at least two essentially parallel face members separated to form a space between the face members and urethane within the space to provide the thermal insulation and fire retardance. The panel may additionally include frame members extending between the face members for providing support and for enclosing the urethane. At least one of the frame members has at least one port through which urethane foam can enter between the face members.
