    Abstract: A sole assembly for an article of footwear comprises a sole plate with a foot-facing surface with a recess disposed in the foot-facing surface. An insert plate is disposed in the recess. A length of the insert plate between anterior and posterior ends of the insert plate is less than a length of the recess. The insert plate flexes free of compressive loading by the sole plate when a forefoot portion of the sole assembly is dorsiflexed in a first portion of a flexion range, and operatively engages with the sole plate when the forefoot portion is dorsiflexed in a second portion of the flexion range that includes flex angles greater than in the first portion of the flexion range. The sole assembly is dorsiflexed, for example, when the forefoot portion is flexed in accordance with toes bending toward the top of the foot.

    Abstract: Methods of making a foamed article include: (a) milling a block or sheet of thermoplastic polymer to form a precursor; (b) crosslinking the thermoplastic polymer; (c) heating the precursor to a first temperature to soften the thermoplastic polymer; (d) infusing the thermoplastic polymer with at least one inert gas at a first pressure that is sufficient to cause the at least one inert gas to permeate into the softened thermoplastic polymer; and (e) while the thermoplastic polymer is softened, reducing the pressure to a second pressure below the first pressure to at least partially foam the precursor into a foamed article, wherein the foamed article is substantially the same shape as the precursor.

    Abstract: Presented are manufacturing systems, methods, and devices for forming footwear using scrap or waste plastic materials. A method for manufacturing an article of footwear, such as an athletic shoe, begins with receiving a batch of recycled plastic, which may include thermoplastic elastomers or ethylene-vinyl acetate, and grinding the batch of recycled plastic material. The ground recycled material is processed, for example, by adding a foaming agent that activates at elevated temperatures. The processed recycled material is placed into the internal cavity of a final mold that is shaped like a segment of the footwear, such as a unitary sole structure. To form the footwear segment, the processed recycled material is heated past the threshold activation temperature of the foaming agent such that the foaming agent causes the recycled material to expand and fill the internal cavity of the final mold. The formed footwear segment is then extracted from the mold.
