    Abstract: A sandwich-type, generally planar, structural member having an attachment feature and an assembly utilizing same are provided. The member includes a first outer layer having an outer surface, a second outer layer and a core positioned between the outer layers and having a large number of cavities. The outer layers are bonded to the core by press molding. A portion of the member is locally crushed by the press molding to form a depression. The depression has bottom and side surfaces formed by the first outer layer. The member further includes a connector fixedly secured to the bottom surface of the depression to attach a second generally planar member to the first outer layer of the structural member.

The outer layers are bonded to the core by press molding. An edge portion of the component is locally crushed by the press molding so that the layers are bonded together to form the sealed, moisture-resistant, A-surface edge.

    Abstract: A carpeted, automotive vehicle, load floor including a compression-molded composite panel is provided. A cover of the load floor covers a storage area of the vehicle and is pivotally connected to the composite panel. A substantially continuous carpet layer is bonded to the top surface of the panel and the top surface of the cover to at least partially form the carpeted load floor having a carpeted cover. A living hinge allows the carpeted cover to pivot between different use positions including open and closed positions. A decorative, noise-management covering layer is bonded to the bottom surface of the cover to reduce the level of undesirable noise in a passenger compartment of the vehicle in the closed position and to provide an aesthetically pleasing appearance to the bottom of the cover in the open position.

A part of the surface includes first and second sets of conductive, anti-vibration and anti-shock thermoplastic pads. Another part of the surface includes a non-conductive or insulating, unitary, anti-vibration and anti-shock plastic substrate bonded to the different sets of pads. The substrate electrically insulates the first set of pads from the second set of pads. A power source coupling includes first and second conductive power traces. The first trace is electrically coupled to each of the first set of pads and the second trace is electrically coupled to each of the second set of pads. The first and second traces form separate conductive pathways and are operable for biasing the different sets of pads at different voltage levels.

The film sheet includes an outer clear plastic layer including at least one antimicrobial agent disbursed throughout the plastic layer. The antimicrobial agent exhibits controlled migration through the clear plastic to the outer surface of the clear plastic layer.

The method further includes providing first and second sets of projections or pins. The first set of projections extend into the mold cavity from a first direction and the second set of projections extend into the mold cavity from a second direction opposite the first direction. The projections define cells which open to opposing outer surfaces of the cellular part. The method still further includes filling the mold cavity, with the projections extending into the mold cavity, with molten plastic resin from the at least one resin flow path and removing the cellular part from the mold cavity of the mold after the cellular part hardens.

The tear seam interconnects the air bag doors to allow selective air bag deployment through a weakened area formed by the tear seam and portions of the film sheet immediately adjacent the weakened area. The assembly also includes first and second sets of hinges for hingedly connecting the first and second air bag doors, respectively, to a front panel both inside and outside the channel to facilitate pivotal movement of the air bag doors away from the air bag to allow deployment of the air bag through the channel, through the weakened area and through the portions of the film sheet during impact of the vehicle.

The sheet has an upper surface and a lower surface. Each energy-absorbing, head-impact mechanism absorbs energy of an impact with its associated headliner by a passenger of the vehicle. In one embodiment, the at least one head-impact mechanism includes a plurality of spaced-apart, energy-absorbing, thermoplastic structures, such as ribs, which are connected to and extend upwardly from the upper surface of its thermoplastic sheet.

    Abstract: The invention relates to reinforced composite inner roof panels of the sandwich-type having a cellular core. In a method for making a inner roof panel of the invention, a stack is formed that is made up of: an upper skin made of a reinforced thermoplastic material; a cellular core made of a thermoplastic material; and a bottom skin made of a reinforced thermoplastic material. The upper and lower skins and the cellular core are formed together and have regions of reduced thickness and regions of increased thickness that may provide head impact absorbing characteristics or form structural components of the passenger compartment. Examples of structural components that may be formed include HVAC ducts, wiring conduits, video display panel mounts or air bag receptacles.
