    Abstract: A method of making a five-layer membrane electrode assembly is provided which includes the steps of: providing a catalyst coated membrane web; providing a laminating station wherein the catalyst coated membrane web is drawn between a pair of laminating rollers which form a laminating nip; die-cutting first and second webs of gas diffusion layer material to make first and second gas diffusion layers; feeding first and second gas diffusion layers into the laminating nip adjacent to the catalyst coated membrane web; and laminating the first gas diffusion layer, catalyst coated membrane web and second gas diffusion layer to form a laminate.

    Abstract: Fabricating roll-good fuel cell material involves laminating first and second bonding material webs having spaced apart windows to first and second surfaces of a fuel cell membrane web. First and second active regions of the membrane web are positioned within the respective bonding material windows. Third and fourth gasket material webs having spaced apart windows are respectively laminated to the bonding material on the first and second membrane web surfaces. The bonding material windows align with the respective gasket material windows so that at least some of the bonding material extends within the respective gasket material windows. Fluid transport layer (FTL) material portions cut from fifth and sixth FTL material webs are laminated to the respective first and second active regions. The FTL material portions are positioned within respective gasket material windows and contact the bonding material extending within the respective gasket material windows.

    Abstract: A subgasket for a membrane electrode assembly is deposited on a surface of a MEA component and cured in situ. A membrane electrode subassembly includes a polymer electrolyte membrane, a gas diffusion layer and a catalyst layer between the polymer electrolyte membrane and the gas diffusion layer. The membrane electrode subassembly includes a subgasket, disposed over one or more components of the membrane electrode subassembly. The subgasket is made of a layer of material that is depositable and curable in situ. A peripheral edge of the gas diffusion layer overlaps the subgasket.

    Abstract: The present invention provides a fuel cell gas diffusion layer comprising a hydrophilic surface layer having a thickness of no more than 1 micron, and, thereunder, a hydrophobic second layer comprising a fluoropolymer having a thickness of at least 5 microns. Additionally, the present invention provides a method of making a fuel cell gas diffusion layer comprising the steps of a) providing a carbon fiber construction; b) coating at least the upper surface of the carbon fiber construction with composition which comprises a fluoropolymer; and c) exposing the upper surface to at least one plasma, such as a silane plasma, so as to generate a hydrophilic surface layer having a thickness of no more than 1 micron. The present invention also provides a method additionally comprising the step of partially covering the upper surface with a mask having windows according to a pattern, such that the hydrophilic surface layer is applied according to the pattern.
