    Abstract: According to one embodiment, a composite mold for use in molding a part having a textured surface is disclosed. The composite mold includes a mold base that forms the base of the composite mold. The mold base includes a mold base surface. The composite mold also includes a spray formed thin layer including a first surface having one or more fine features and a second surface opposing the first surface. The second surface is coupled to the mold base to form the composite mold having the first surface as the molding surface. The composite mold is capable of forming a molded part having a textured surface including surface features representing a reciprocal facsimile of the one or more fine features on the molding surface.

    Abstract: Method and arrangement for spray forming an article. The method includes spraying a plurality of metal streams upon a low-heat resistant model and thereby forming a spray formed article. Each of the plurality of metal streams is composed of moltenized droplets, and as between the plurality of metal streams, each is composed of different constituent elements. In the spray form process, conditions of the metal streams are controlled, particularly around the time that the droplets land, to prevent adverse affects such as melting or burning the master model. The spray conditions are controlled in such a manner that the individual metal droplets forming the metal streams remain substantially segregate. The segregated state is maintained through out solidification so that the resulting spray formed article is composed at least partially of psuedo-alloy.

    Abstract: At least one aspect of the present invention relates to an improved method of incorporating fluid lines in a spray-formed article. The method comprises forming a first component having a backing surface followed by placing a fluid defining flexible conduit adjacent the backing surface. Next, metal droplets are sprayed over the backing surface to from a metallic adhesion layer. The metal droplets used to form the adhesion layer are sprayed in a sufficient amount that the adhesion layer at least partially encapsulates the flexible conduit whereby the conduit is fastened to the backing surface by the metallic adhesion layer. Also provided by the present invention is an article made in accordance with a method of the invention.

    Abstract: A process for constructing a wall, floor or ceiling in situ. The process includes the steps of erecting a substantially rigid frame (10) and attaching fiber reinforced cementitious sheets (50) to the front and rear faces of the frame to form a void (60) therebetween. This void (60) is then filled with a lightweight aggregate concrete slurry and allowed to cure. The sheets are adapted to absorb sufficient moisture from the lightweight aggregate slurry to provide natural adherence of the concrete slurry to the sheets without substantially losing their structural integrity during setting and curing of the concrete slurry.

The metallic particles have a carbon content which is sufficient to result in metal particles having a carbon content of less than about 0.3 weight percent when deposited on the heated spray forming pattern. The resulting deposit has a carbon content of less than about 0.3 weight percent.
