  • Patent number: 8220519
Abstract: A movable door panel having a front facer with opposed longitudinal edge profiles, rails secured to the longitudinal edge profiles, a rear facer secured to the rails, and foam disposed within an inner volume defined by the front facer, the rails and the rear facer is disclosed. Transverse stiffeners are disposed within the inner volume and the foam, and extend between the opposed rails. The door panel may be made by continuously providing the front facer with a rail secured thereto, continuously positioning transverse stiffeners on the front facer and extending between the metal rails, and continuously applying a foaming material on the front facer and the transverse stiffeners. The method concludes by bringing a rear facer into contact with the metal rails, and drawing the panel through a laminator. Hardware may then be attached to one or both of the facers and the stiffener.

  • Publication number: 20090107623
Abstract: A method of venting a rear facer sheet for lamination is accomplished by continuously drawing the rear facer sheet through a perforating device which creates conical apertures in the rear facer. Two metal rails affixed to opposing edges of a front facer are continuously drawn into a laminator after first having an expanding foam material continuously deposited onto the upper surface of the front facer. The perforated rear facer is continuously drawn into the laminator and affixed to the two metal rails, creating an enclosed volume in which the expanding foam is located. The apertures in the rear facer allow for the escape of gasses and air during lamination, promoting even flow and uniform density of the foam material. The perforating device has an upper and a lower rotating cylinder, the lower cylinder being equipped with piercing elements and the upper cylinder being equipped with grooves corresponding to the piercing elements.

  • Publication number: 20080115878
Abstract: A method of forming a door panel is accomplished by providing a plurality of spaced rollers. A first plastic facer is drawn beneath the rollers wherein the first facer is in the form of a continuous sheet having an upwardly facing surface. A second plastic facer is drawn beneath the rollers, and is in the form of a continuous sheet and at least a portion of the second facer is spaced above the first spacer. A pair of rails are positioned on opposed sides of the first facer and drawn beneath the rollers. A foam material is deposited on the upwardly facing surface prior to drawing the first facer beneath the rollers. The foam material expands and hardens to adhere together the first facer, second facer and rails into a continuous length of assembled panel.

  • Patent number: 6725898
Abstract: A door (10) made in accordance with the present invention includes a plurality of panels (20) with opposed stiles (24, 25) being positioned at the longitudinal edges of a faceplate (21) of each panel (20) and with opposed rails (26, 27) being positioned at the lateral edges of the faceplate (21) of each panel (20). An insulation assembly (30) includes a sheet of insulation material (31) and a backing sheet (32) which has edges (33) which overhang the lateral edges of the sheet of insulation material (31). The insulation assembly (30) is installed in the door (10) by engaging the stiles (24, 25) with the longitudinal edges of the sheet of insulation material (31) to flex the same until the edges are received in notches (34) formed in the stiles (24, 25). Then the overhanging edges (33) of the backing sheet (32) engage the rails (26, 27) and deform to press the sheet of insulation material (31) against the faceplate (21).
