The midsection also defines a first interlocking feature disposed near an end face of the stator core. The electric machine also includes an end cap defining at least a portion of a coolant channel and a second interlocking feature configured to engage the first interlocking feature and create a fluid seal to retain fluid within the coolant channel. The coolant channel is further arranged to encase end portions of the plurality of windings and direct circulating coolant across the end portions.

    Abstract: A vehicle, electric machine, and method of manufacturing an electric machine include a stator having teeth extending from a yoke portion toward a rotor and defining slots between adjacent teeth with windings positioned within the slots, wherein the slots are coated with an electrically insulating material having an arcuate surface exiting the slots and extending at least partially over the teeth on at least one end face of the stator to form a winding guide for bending/positioning the windings. The winding guide may be formed by a molded epoxy that replaces insulating paper slot liners while providing a template for forming the hairpin bends of end windings.

Each cavity has a permanent magnet pocket and a magnetic field guide chamber extending radially outward from the permanent magnet pocket relative to the first axis. Offset angles between the magnetic field guide chambers and the permanent magnet pockets vary within each plate. The plates are stacked such that the permanent magnet pockets between adjacent plates are axially aligned and such that the magnetic field guide chambers between adjacent plates are axially offset. Each of the printed layers includes discrete portions of metal and discrete portions of insulation. The discrete portions of insulation define a contiguous network of insulative boundaries separating discrete cells formed by the discrete portions of the metal. A volume of the discrete cells within the outer periphery is greater than a volume of the discrete cells within the teeth such that a reluctance of the teeth is greater than a reluctance of the outer periphery.

The terminal block includes a connector for each of the three-phase terminals. A portion of the end windings extending from the stator core, the three-phase terminals, and the terminal block are overmolded as a single unit such that a portion of each of the connectors is exposed for connection to an inverter. The terminal block may further include one or more threaded apertures, each sized to receive a threaded stud to facilitate an electrical connection between one of the one or more three-phase terminals and the inverter. Each of the one or more three-phase terminals may extend axially along an axis substantially parallel to a central axis of a rotor disposed within a cavity defined by the stator core.

The first winding assembly (FWA) is fabricated by a 3D printing process and includes a plurality of U-shaped conductors (hairpins) having respective end-turns arranged in mutually axially-nested relationship to each other to form a ring, and further having two uprights disposed in one of the slots of the core. End-turns connect respective pairs of the uprights and are disposed adjacent to an end surface of the core, distal ends of the uprights projecting axially beyond an opposite end surface of the core. The second winding assembly (SWA) includes a plurality of bridges forming a second ring Opposite ends of each bridge define terminals that mate with ends of the uprights.
