    Abstract: A method of making an insulating enclosure (114) for a low resistance welding transformer (110) comprises assembling primary (116) and secondary (118) coils and a steel core (120) into a conventional inductive subassembly (112) having primary (122) and secondary (124) coil leads; placing the subassembly (112) into a mold (140) having stubs (164) projecting inwardly of the mold (140) in predisposed positions; and filling the mold (140) with an epoxy resin to sealingly encapsulate the subassembly (112) and provide premolded apertures (136) through the resulting enclosure (114). The epoxy resin includes equal parts of a nonfoaming, thermal-set epoxy and an aluminum oxide filler.

    Abstract: The specification discloses a lightweight, compact welding transformer particularly well suited for robotic applications. The transformer includes coplanar secondary pads, a parallel common bus, and a secondary coil having turns each including a first end coupled to the common bus and a second end extending through the common bus and coupled to one of the secondary pads. The transformer further includes planar diodes abutting the secondary pads opposite the coil and a planar rectified bus abutting the diodes to sandwich them against the secondary pads.
