    Abstract: The present invention relates generally to photovoltaic devices. The present invention relates more particularly to photovoltaic roofing products in which a photovoltaic element is joined to a roofing substrate. In one embodiment, the present invention provides a photovoltaic roofing element comprising: an encapsulated photovoltaic element having a top surface and a bottom surface, a top layer material at its top surface and a bottom layer material at its bottom surface; a roofing substrate having a top surface; and a tie layer system disposed between the encapsulated photovoltaic element and the roofing substrate and joining the bottom surface of the encapsulated photovoltaic element to the top surface of the roofing substrate.

    Abstract: A method of forming a roofing product can include providing a ceramic base material having an open structure. The method can also include filling the open structure of the ceramic base material with a bituminous material, wherein the bituminous material has no greater than approximately 5 weight % of abrasive particles. The method can further include applying a recycled roofing material adjacent to the ceramic base material after filling the open structure of the ceramic base material with the bituminous material. In a particular embodiment, an open structure of the ceramic base material is filled with a bituminous material that has no greater than approximately 2 weight % of abrasive particles or 0.1 weight % metal content. The recycled roofing material can be applied along one or both sides of the ceramic base material. The bituminous material may have a characteristic particle size that is smaller than a characteristic particle size of the recycled roofing material.

    Abstract: A shingle having butt and tab portions is provided, wherein the tab portions are exposed when applied to a roof, and wherein active photovoltaic element(s) appear on portions only of the tab portions of the shingles, wherein adjacent zones of the tab portions of the shingles to which the photovoltaic element(s) are applied are free of active photovoltaic elements. The shingles are applied to a roof or a major portion of a roof, laid up in courses so that exposed tab portions of next-overlying courses cover unexposed butt portions of next-underlying courses, leaving photovoltaic elements exposed. In an array of shingles on a roof, the photovoltaic elements are distributed substantially uniformally. The surface ornamentation of the exposed surfaces of the photovoltaic elements may be either complementary to the exposed surfaces of the shingles not having photovoltaic elements thereon, or may blend with such zones not having photovoltaic elements thereon.

    Abstract: A molded synthetic polymer based shingle is provided as is a roof made up of underlying and overlying of courses of such shingles. The shingles are generally rigid and are provided with upwardly protruding moisture guards on the upper surfaces of their headlap portions, for guarding against wind-blown moisture entering fastener locations at which fasteners are used to attach shingles to a roof. The moisture guards may be of various configurations and by either completely or incompletely surround the fastener locations. Shields having recesses for receiving moisture guards therein, or other downward projections, may be provided at under surface locations of the shingles in cooperative engagement for further protection against moisture penetration and for facilitating alignment of shingles relative to other shingles.

    Abstract: A system and method are disclosed for producing a continuous filament reinforced thermoplastic profile having consistent cross section. A continuous reinforcing filament is pre-wetted with a first thermoplastic resin and introduced into a die, where it is contacted with a second thermoplastic resin extruded from an extruder at melt state. The temperature of the die is carefully controlled so that the pre-wetted filament and first resin do not cure or solidify until after they have contacted and mixed with the second thermoplastic resin. The mixture temperature is then controlled to make a substantially solidified profile pre-shape. A capping layer comprising a third thermoplastic resin is then coextruded onto the outer surface of the pre-shape. A multistage die for bringing together the filament and thermoplastic resins and for maintaining appropriate temperatures at each stage of the profile-forming process is also disclosed.
