    Abstract: Calcined kaolin comprising a narrow particle size distribution and a fluxing agent are disclosed herein. In some examples, the calcined kaolin comprises particles, wherein 90% by weight or less of the particles have a diameter of less than 10 microns; 80% by weight or less of the particles have a diameter of less than 5 microns; 40% by weight or less of the particles have a diameter of less than 2 microns; and 20% by weight or less of the particles have a diameter of less than 1 micron. The calcined kaolin exhibits improved brightness, whiteness, particle size distribution, mullite index, and +325 mesh residue level compared to conventional calcined kaolin. Methods of making and using the calcined kaolin particles are also provided herein.

    Abstract: Disclosed herein are methods of forming a hydrous kaolin clay product. The method can include (i) refining coarse crude kaolin clay to form a refined, coarse kaolin clay, and/or refining a tertiary, fine crude kaolin clay to form a refined, fine, hydrous kaolin clay, (ii) centrifuging the refined, coarse kaolin clay; the refined, fine, hydrous kaolin clay, or a blend thereof to provide a hydrous kaolin stream, and (iii) refining the hydrous kaolin stream to form the hydrous kaolin clay product. The hydrous kaolin stream can be blended with a delaminated, coarse kaolin clay, prior to refining the hydrous kaolin stream. The hydrous kaolin clay product can have a total alkali content of 0.2% or less by weight of the hydrous kaolin clay product. Compositions including cordierite ceramics, industrial coatings, paints, adhesives, inks, and fillers comprising the hydrous kaolin clay product are also described herein.

    Abstract: A method of treating a kaolin particulate material to improve one or more of its properties by removal of impurity particles therein which includes: producing a dispersed aqueous suspension of a kaolin particulate material containing at least 0.1% by weight, based on the dry weight of the kaolin particulate material of separable particulate impurity; diluting said dispersed aqueous suspension by adding a diluent thereto; adding a selective flocculation polymer to the diluted suspension; allowing the suspension containing the polymer to separate in a selective flocculation separator into layers comprising a flocculated product layer and a deflocculated impurity layer containing the separable impurity; and extracting the separated layers from the separator, wherein at least a portion of said deflocculated impurity layer is recirculated for use as at least a portion of the aforementioned diluent.

The method further comprises heating the particulate feed mixture to calcine the particulate feed and burn the liquid fuel to form a calcined product. The liquid fuel coating can act as a secondary, indirect heat source for calcining. The overall calcining temperatures and/or times can be reduced as a result of adding the liquid fuel.
