    Abstract: Tools and methods for creating a plurality of aligned holes from a plurality of near full-sized holes. The tool includes a cutting member having a first diameter and a pilot member connected to and coaxial with the cutting member. A first section of the pilot member includes a centering member and is positioned between the cutting member and the second section having a second diameter. The centering member may include a cutting surface. The second diameter corresponds to a positional tolerance of misalignment of a plurality of near full-sized holes of the same diameter and a full-size hole diameter. The centering member may have a third diameter between the first and second diameters. The centering member may be tapered. The pilot member may be inserted into a plurality of near-full sized holes and the cutting member may cut through the holes to form a plurality of aligned full sized holes.

    Abstract: Apparatus, systems, and methods for forming a plurality of aligned holes from a plurality of misaligned holes. The apparatus includes a reamer with a constant diameter a first portion and a tapered second portion. A constant diameter pilot member is connected to the reamer. The taper may be configured to center the reamer and reduce an offset between the apparatus and a centerline of a virtual hole created by the misaligned holes. The constant diameter of the pilot member corresponds to the virtual hole and the constant diameter of the first portion of the reamer correspond to a cleanup hole configured to accept an oversize fastener and fully encompass the misaligned holes. If the pilot member cannot pass through the misaligned holes, an apparatus with a smaller diameter pilot member and a larger diameter reamer is needed to create a cleanup hole that fully encompasses the misaligned holes.

    Abstract: A method and system provide for reducing gaps between two mating parts. Either or both parts may be nondestructively inspected at a plurality of locations on a surface to gather a data set relating to the part thickness. The data set may be used to calculate a set of as-built thickness values for the part and a set of deviations from a design model. A mating area may be determined for mating surfaces of the parts. One or more layers of sacrificial material in the mating area may be prepared for any deviations greater than a design allowance. The system may include a ply cutting device and an additive manufacturing device coupled to a computer to receive the sacrificial material layer data and shim data and to cut the one or more layers of sacrificial material and to construct the shim. A shim may be constructed for any deviations equal to or greater than a minimum shim thickness. The one or more layers of sacrificial material may be applied to the part, cured, and machined to a desired thickness.

The method comprises determining a diameter of a cleanup hole associated with a plurality of misaligned holes, in which the cleanup hole diameter may also correspond to a fastener diameter. Additionally, a tapered reamer is at least partially inserted into a gap defined by the plurality of misaligned holes. The tapered reamer has a longitudinal axis and may be configured such that the longitudinal axis aligns with a center of the cleanup hole when the tapered reamer is inserted into the gap defined by the plurality of misaligned holes. The plurality of misaligned holes may then be reamed with the tapered reamer to form the cleanup hole defined by the plurality of aligned holes having a same center and a same diameter.
