The label has a thickness of from 10 ?m to 1,500 ?m and the sidewall has a thickness of from 0.5 mm to 5 mm. An aqueous beverage at 80° C. does not leak from the container after being left undisturbed for 24 hours and the container has a rim strength of at least 0.54 kg. The containers are made by placing a label against an inner surface of a female portion of a two-part mold; closing the mold to form a mold cavity; filling the mold cavity with the particles; and fusing the particles.

These pre-expanded particles are injected into a mold to form a produce container having a wall thickness ranging from 0.25 to 2.0 inches.

A further embodiment involves applying the chemical coating to the expandable particles; pre-expanding the expandable polystyrene particles to form pre-expanded particles; and forming the containers from the pre-expanded particles. Other methods involve increasing the cell size of the expandable particles used to form the produce container.

    Abstract: Hollow thermoexpandable particles or microspheres are provided that contain hydrocarbon blowing agents and have a shell polymer that can be softened at the onset of the expansion temperature and solidified at a higher temperature (thermoset) in an expanded state. Preferably, the microspheres have a shell of thermally expandable and thermally crosslinkable polymer and a hollow interior that contains a hydrocarbon liquid that boils at a temperature below the heat activated crosslinking temperature of the polymer shell. The crosslinking of the shell polymer during or after expansion, which is heat activated at an elevated temperature, can solidify the shell polymer and, then, maintain the expanded volume of the microspheres. The thermoexpandable thermoset polymer particles are useful in insulation, packaging, for making foam materials such as polyurethane or polyisocyanurate rigid foams.
