The apparatus also has one or more angled surfaces positioned to create one or more obtuse angles in the open core composite supply, and one or more folders to further fold the one or more obtuse angles in the open core composite supply to form a folded core composite supply.

The opened fibers in the tow are substantially un-bonded to each other except at their lateral edges. The layer of tow fibers provides scrubbing propertied as well as a voluminous area in which the scrubbed particles can settle down. The layer can also act as a wicking layer for the liquids.

The SAP is contained primarily in upper and/or lower layers of the absorbent core. The upper and/or lower layer may be a substantially continuous layer of SAP, or may include a free-form of SAP. The upper and/or lower layers may have a blend of two or more types of SAP, or may have only a virgin, unblended SAP. Each of the types of SAP preferably has a different absorbent property (such as high AUL, or fast absorption rate), so that the resultant absorbent core benefits from having multiple absorbent properties provided by the SAP's. An absorbent article including the absorbent core, and a method of providing an absorbent article including the absorbent core are also described.

    Abstract: An absorbent article is provided that includes a liquid pervious top layer and an absorbent core of synthetic tow fibers. A casing layer is disposed to surround the core such that super absorbent particles are disposed therebetween. The casing layer is bonded with the core to form a predetermined pattern. The pattern is configured for containment of super absorbent particles. A liquid impervious back layer is also included, wherein the casing layer is disposed between the top layer and the back layer. Alternatively, the absorbent article has an absorbent core of polypropylene tow fibers and a polypropylene casing sheet that encloses the core such that super absorbent particles are disposed therebetween. The casing sheet is ultrasonically bonded, or embossed, to the core to form a predetermined pattern. The pattern defines pockets that are configured for containment of the super absorbent particles.
