    Abstract: An electric machine includes a core with a plurality of slots. Electric conductors are positioned within the slots with connection ends extending from the in-slot portions. A plurality of insulation sleeves separate the plurality of electric conductors. Each insulation sleeve substantially covers one entire conductor, including the in-slot portions and the connection ends of the conductor. A tip portion on each connection end remains uncovered by the insulation sleeve and is electrically connected to another tip portion on another conductor. Air passages are formed between the plurality of insulation sleeves at the in-slot portions and at the connection ends of the plurality of electric conductors.

The straight segments are alternately connected at the first and the second ends of the stator core by a plurality of end loop segments. A section of at least one of the conductors including three consecutive end loop segments and two straight segments, is formed from a single continuous conductor, and one of the core slots houses a plurality of the straight segments arranged in at least one radial row.

    Abstract: A method of manufacturing an electrical coil. An embodiment of the method comprises providing a core, the core being constructed of a material suitable for use in an electrical coil, the core being of a generally cylindrical shape; providing wire, the wire being of a type suitable for use in an electrical coil, the wire comprising an electrical conductor surrounded by insulation, the electrical conductor having a substantially circular cross-section; winding the wire around an outer surface of the core; and while the wire is winding, compressing the wire thereby causing the cross-section of the electrical conductor to permanently change shape.     Abstract: A stator core extends along a longitudinal axis and includes a yoke, and a plurality of radially-inwardly projecting teeth separated by intervening slots. A radially innermost portion of each tooth initially includes a pair of legs separated by a recess disposed therebetween. The conventional tooth tips are unformed in the first stage, thereby defining an increased-size slot opening for allowing the insertion of an enlarged stator winding, which has a width (e.g., diameter for a round conductor) substantially equal to the width of the slot itself. In a second processing stage, after the core itself has been manufactured and wound with stator windings, the legs are cold-formed in order to form tooth tips, which define a reduced-size slot opening to provide an improved magnetic flux path and provide a wire retention function. A high slot fill stator design is provided, which allows and enables higher generator efficiencies and output for a given package size.
