Publication number: 20230304220Abstract: A low-weight carpet tile and process for making the same, wherein the carpet tile comprises a facecloth having a plurality of face yarns tufted through a primary backing, an extruded polymer secondary backing layer, and a reinforcing scrim layer partially embedded within the extruded polymer secondary backing layer. The top surface and bottom surface of the carpet tile are defined by the facecloth and the reinforcing scrim layer, respectively. A polymer-based resin is extruded onto the facecloth to form an at least substantially uniform secondary backing layer, and the reinforcing scrim layer is laid onto the extruded polymer secondary backing layer while the extruded polymer secondary backing layer remains above a softening temperature for the resin. The entire multi-layer web is then passed through a nip to embed the reinforcing scrim layer into the extruded polymer secondary layer, and the entire web is chilled.Type: ApplicationFiled: April 6, 2023Publication date: September 28, 2023Inventors: Michael Christopher Gallman, Michael E. Patent number: 7521107Abstract: By utilizing recovered polyvinyl butyral in the production of carpet backcoatings, the amount of waste polyvinyl butyral that is landfilled or otherwise disposed of is significantly reduced, as is the need for manufacturing polyvinyl butyral. The recovered polyvinyl butyral is size reduced and then utilized by itself or with other ingredients to provide a composite used in the manufacture of a useful product (like carpet backing), and then the composite material is used to make the useful product (such as carpet backing, which is used as a primary or secondary backcoating in the manufacture of new carpeting or as a precoat, main back coat or combination precoat/main back coat in the manufacture of new carpet tile). In addition, waste carpet may optionally be used with the recovered polyvinyl butyral as a filler material; thus, further reducing the amount of waste that is landfilled or incinerated.Type: GrantFiled: March 5, 2003Date of Patent: April 21, 2009Assignee: Mohawk Brands, Inc.Inventor: Michael E. Publication number: 20090017253Abstract: By utilizing specially processed waste carpeting as a filler in the production of carpet backcoating, roofing materials, or other similar products, the amount of waste carpeting that is landfilled or otherwise disposed of is significantly reduced as is the need for mining the mineral fillers. Waste carpeting (post-consumer and/or waste from new carpet manufacture) containing calcium carbonate and a thermoplastic resin is collected and size-reduced to a size corresponding to the size of calcium carbonate typically used as a filler. The size-reduced waste carpeting is added as filler to at least one other material, such as polymers in standard latex, EVA, or PVC carpet backcoatings, to provide a composite used in the manufacture of a useful product (like carpet backcoating), and then the composite material is used to make the useful product (such as carpet backcoating, which is used as a primary or secondary backcoating in the manufacture of new carpeting).Type: ApplicationFiled: September 18, 2008Publication date: January 15, 2009Applicant: Mohawk Brands, Inc.Inventor: Michael E. Patent number: 6814826Abstract: The amount of waste carpeting that is landfilled or otherwise disposed of is significantly reduced, as is the need for the mining mineral fillers, by utilizing specially processed waste carpeting as a filler in the production of new hot melt carpet backcoating, roofing materials, or other similar products. Waste carpeting (post-consumer and/or waste from new carpet manufacture) is collected and size-reduced, typically in a first coarse size-reduction, and then after densification to a finer size-reduction. The size-reduced waste carpeting is added as filler to at least one other material, such as polymers in standard latex, EVA, or PVC carpet backcoatings, to provide a hot melt composite used in the manufacture of a useful product (like carpet backcoating), and then the composite material is used to make the useful product (such as carpet backcoating, which is used as a primary or secondary backcoating in the manufacture of new carpeting).Type: GrantFiled: March 3, 2003Date of Patent: November 9, 2004Assignee: Mohawk Brands, Inc.Inventor: Michael E.
