    Abstract: A battery assembly includes a heat exchange device including a first conduit with a channel and a heat exchange plate contiguous with the first conduit. A unified frame having at least one wall is configured to at least partially encapsulate the heat exchange device. A first electrode stack is positioned at the first side of the heat exchange plate and configured to fit within a first cavity defined by the at least one wall and the first side of the heat exchange plate. In one example, the first conduit of the heat exchange device is embedded within the at least one wall. In another example, the first conduit extends along the at least one wall, the first conduit being outside of the first cavity. A method of forming the battery assembly may include forming the heat exchange device and joining a unified frame.

    Abstract: A negative electrode for an electrochemical cell of a lithium metal battery may be manufactured by welding together a lithium metal layer and a metallic current collector layer. The lithium metal layer and the current collector layer may be arranged adjacent one another and in an at least partially lapped configuration such that faying surfaces of the layers confront one another and establish a faying interface therebetween at a weld site. A laser beam may be directed at an outer surface of the current collector layer at the weld site to melt a portion of the lithium metal layer adjacent the faying surface of the current collector layer and produce a lithium metal molten weld pool. The laser beam may be terminated to solidify the molten weld pool into a solid weld joint that physically bonds the lithium metal layer and the current collector layer together at the weld site.

    Abstract: A method of detecting metallic lithium present on an electrode of a lithium ion secondary battery includes depositing a lithium-reactive solution including an oxidized fluorescent dye onto the electrode to form a coated electrode. Concurrent to depositing, the method includes reducing the oxidized fluorescent dye to form a reduced dye and a plurality of lithium ions. The method further includes, after reducing, drying the coated electrode to again form the oxidized fluorescent dye. After drying, the method includes exposing the oxidized fluorescent dye to ultraviolet radiation having a wavelength of from 100 nm to 500 nm to thereby illuminate and detect the metallic lithium. A lithium ion secondary battery system is also disclosed.

The rotor includes a plurality of permanent magnets can include magnetic particles coated with hydrogen impermeable material. According to an alternative embodiment, the entire permanent magnet or the rotor itself can be coated with hydrogen impermeable material. According to a further alternative embodiment, the permanent magnet particles can be secured by a binder that includes a hydrogen storage compound that prevents hydrogen from affecting magnetic properties of the permanent magnet.

    Abstract: A vibration welding system for joining a wire to a substrate includes a welding pad attached to a sonotrode and an anvil. The welding pad includes first energy directors that are disposed in a first region and second energy directors that are disposed in a second region. A channel is formed between the substrate and the first energy directors when the second energy directors are in contact with the substrate. The channel is configured to accommodate a portion of the wire, and has a depth that is less than a cross-sectional diameter of the wire. The wire and the substrate are clamped between the welding pad and the anvil during operation of the sonotrode. The first energy directors urge the wire towards the substrate during the operation of the sonotrode to effect joining of the wire to the substrate.

    Abstract: Methods for pre-lithiating negative electrodes for lithium-ion electrochemical cells (e.g., batteries) are provided. The methods include disposing a lithium metal source comprising a layer of lithium metal adjacent to a surface of a pre-fabricated negative electrode. The lithium metal source and electrode are heated (e.g., to a temperature of ?about 100° C.) to transfer a quantity of lithium to the pre-fabricated negative electrode. This lithiation process adds excess active lithium capacity that enables replacement of irreversibly lost lithium during cell formation and cell aging, thus leading to increased battery capacity and improved battery life. The methods may be batch or continuous.

    Abstract: A method of soldering a shape memory alloy (SMA) element to a component includes positioning a tinned end of the SMA element with respect to a surface of the component, and then directly soldering the tinned end to the surface using solder material having a low liquidus temperature of 500° F. or less when an oxide layer is not present on the SMA element. The end may be soldered using lead-based solder material at a higher temperature when an oxide layer is present. The end may be tinned with flux material containing phosphoric acid or tin fluoride prior to soldering the SMA element. The SMA element may be submersed in an acid bath to remove the oxide layer. The solder material may contain tin and silver, antimony, or zinc, or other materials sufficient for achieving the low liquidus temperature. Heat penetrating the SMA element is controlled to protect shape memory abilities.

A thin sacrificial layer of an anti-adhesion material, e.g., colloidal silica, may be periodically applied to the welding pads, particularly after a transition from welding a first metal to welding a second metal. The sacrificial layer may be applied via a sponge, a saturated surface, or spraying.
