The first layer is a thin concrete layer of near uniform thickness that is cast onto the second layer. The exterior surface of the concrete layer simulates an exterior surface of a building. The front of the foam layer has dimensions designed to accommodate the application of the concrete layer. The back of the foam layer has features that assist in mounting the panel on an exterior surface of a building. The edge perimeter region includes a system for interconnecting adjacent multi-layered panels.

    Abstract: A contoured wall and method is disclosed for creating the contour and appearance of a wall formed from individual assembled units such as stones. The wall is formed from a plurality of mating form liners each having a reciprocal contoured surface to that of the desired stone wall. The wall is formed from hardenable construction material such as concrete poured between two mold members with the form liners attached to at least one of the mold members. Each of the form liners has a lateral relief mold face adapted to provide a molded surface having the contour of a stone wall. Each lateral relief mold face of the form liners has a latticework non-linear mortar-forming interlocking portion surrounding stone-forming recessed portions. The form liners are positionable in a plurality of arrangements wherein the interlocking portions and recessed portions along the mating edge of each form liner mate along mating edge of the adjacent form liner to form a continuous lateral relief mold face.

Form liners are provided which each create at least a single stone portion on the resulting wall. A plurality of form liners are matable with each other and are further securable to a form to create a first mold member for forming the wall. The form liners include a first surface portion for contouring the hardenable construction material to resemble a stone. The form liners further include a second surface portion surrounding the first surface portion for creating mortar regions on the resulting wall.

    Abstract: A form liner, for use in forming a wall having a natural stone wall contour from hardenable construction material, includes a first non-linear mating edge and a lateral relief mode face. The lateral relief mode face includes a plurality of interlocking contoured relief portions adapted to provide the natural stone wall contour. The interlocking contoured relief portions include first portions for forming interlocking contoured mortar regions and second portions for forming non-planar stone regions. A plurality of liners may be mounted adjacent one another to form a gang form liner wherein the non-linear mating edges of adjacent form liners are mated to form a continuous molding surface.

Each of the mold members has a lateral mold face with at least one of the lateral faces having a plurality of interlocking contoured relief portions to provide a molded surface having the contour of a stone wall. In one embodiment, at least one of the mold members includes a plurality of individual form liners, or mold modules, each of which includes two non-linear mating edges and a lateral relief mold face.
