    Abstract: A method is provided for routing electrical conductors through a vehicle body having first and second body panels with panel edges attached together. The method includes placing a bead of adhesive along the edge of the first body panel; placing the electrical conductor along the edge of the first body panel; placing an edge of a second body panel onto the bead of adhesive; and curing the adhesive so that the edges of the body panels are adhered together by an adhesive joint and the electrical conductor is embedded between the body panels within the adhesive joint.

    Abstract: A nut and a method of attaching the nut to a work piece includes the nut having a top side with a threaded bore therein to receive a bolt and the nut having an underside with a skirt depending from the outer periphery thereof. A shank depends from the nut and extends into a hole in the work piece to which the nut is to be attached. A heat curable adhesive coats the shank and also coats the underside of the nut between the depending shank and the depending skirt so that upon curing of the heat curable adhesive the nut is adhesively secured to the work piece.

    Abstract: An improved spot welding tip is adapted for welding a set of adjacent members within a heated zone during a welding program, wherein a quantity of energy is produced, and for reducing the final base temperature of the heated zone. The tip presents a distal engaging surface for contacting one of the members and defines a preferably inner space located a preferred distance from the surface. A phase changing body is releasably retained within the space. At least a portion of the body changes from a first phase to a second phase by absorbing at least a portion of the heat energy during the welding program.

    Abstract: A joining portion of a polymeric component, such as a vehicle door panel, may be welded (for example, a spot weld) to a metal component, such as a mating vehicle panel, using a molded-in-place metallic welding insert. The welding insert is shaped to provide welding surfaces at both surfaces of the joining portion of the plastic component and to conduct a welding current between the surfaces. When the workpieces are assembled for welding, opposing spot welding electrodes bear against the outer surfaces of the metal part and the metal insert in the plastic part. A spot welding operation produces a weld nugget between the facing surface of the metal part and the metal insert anchored in the plastic part. Continuous seam welds or a series of stitch seam welds may be made using suitably shaped welding inserts.

    Abstract: A friction stir nut is disclosed. The friction stir nut includes a body, a cap, and an anti-rotation feature. The body has an elongated cylindrical shank extending between a first end and a second end, the cap being disposed at the second end, and the anti-rotation feature being disposed at the cap and/or an outer surface of the body. The body and cap have a blind axial hole extending from the first end to the second end, the first end being blind and the second end being open. The outer surface of the first end has a flat surface oriented substantially perpendicular to the axis of the shank, and the body has a cylindrical wall thickness suitable for receiving internal threads. In response to a mandrel tool friction stir welding the friction stir nut to a workpiece and then being extracted, uniform internal threads result at the body. The anti-rotation feature bonds to the workpiece by metallurgical bonding and/or mechanical bonding.

    Abstract: Hot cracking in laser welds produced in metal workpieces, especially aluminum or magnesium sheet alloys, is avoided by suitably combining the beams of two different lasers, for example a CO2 laser and a YAG laser, into a compound beam that is moved along a weld path in the surface of the workpiece. The power level of at least one of the lasers is cyclically varied so that weld nugget segments of different alternating, hot crack free, configurations are produced in a linear weld.

    Abstract: A method is provided for precisely positioning and joining first and second sheet panels. A first hole is extruded in the first panel with an annular upstanding wall surrounding the first hole. The first hole has a diameter to fit closely over the locating pin of a support. A second hole is formed in the second panel and has a diameter to fit closely over the annular upstanding wall of the first panel. A bond is created between the first and second panels adjacent to the annular upstanding wall, so that the annular upstanding wall protects the locating pin from being fouled by the bonding material. The bond may be either an adhesive bond or an electric resistance weld or both an adhesive bond and an electric resistance weld and the annular upstanding wall acts as a dam to protect the locating pin from the adhesive or weld splatter.

    Abstract: A method is provided for determining that the electrodes of an electric resistance welder are in need of replacement and dressing includes monitoring the rate at which the depth of the weld indentation caused by the electrode changes during the progressive wearing of the electrodes during the making of successive welds. The electrodes are then dressed when it is determined that the rate of change of the depth of the weld indentation formed by the electrodes has substantially leveled off to a stable depth of indentation.

    Abstract: A method of improving a single-sided resistance spot weld includes forming an adhesive bond between a sheet and a tube to thereby form a two-ply structure by which the sheet metal and the tube wall stiffen each other against bending. The adhesive bond is preferably formed by heat curable adhesive and the adhesive is partially cured by applying the electrode to a spot on the sheet and then conducting current through the electrode to induce electric resistance heating in the sheet and tube to cure the adhesive. After the adhesive bond is formed, the electrode is moved to a new spot on the sheet and then forcibly applied against the stiffened sheet and resistance welding current is applied through the electrode to form a resistance spot weld between the stiffened sheet and the stiffened tube wall.

    Abstract: A method is provided for attaching a fastener to the inside wall of a member. The fastener may be a bolt or a nut having a shank and a shaped head with head portions radiating from the shank. A hole is made in the member and has a shape closely corresponding to the shape of the head. The head of the fastener is inserted into the shaped hole and the fastener is reoriented so that the head engages with the inside walls of the member and therefore the fastener cannot be withdrawn. Electric current is applied to the fastener and the member to bond the head to the inside wall of the member either by heat curing an adhesive coating the head or by creating an electric resistance projection weld between the fastener head and the member.

    Abstract: A pair of tubes are provided, one of greater diameter than the other so that the tubes can be telescoped together. An annular inward facing projection is formed on the outer tube for contact with the outside surface of the inner tube when the tubes are telescoped together. An annular outer facing projection is formed on the inner tube for contacting with the inside surface of the outer tube when the tubes are telescoped together. An adhesive is placed on one of the tubes for contacting with the other tube when the tubes are telescoped together. After the tubes are telescoped together weld current is conducted through the tubes to weld the annular projections to the respective opposing tube in contact therewith and at least partially cure the adhesive.

    Abstract: A method to minimize adhesive induced distortion between heat cured adhesively bonded sheet materials, includes applying a layer of heat curable adhesive between the two sheets; installing a self-piercing rivet or clinching the sheets to connect the sheets; and heating the sheets to cure the adhesive so that the adhesive and the rivet or clinching connection counterbalance the stresses tending to distort the sheets. The heating to cure the adhesive can occur prior to or after the connecting of the sheets by the rivet or clinching. If the sheets are of dissimilar metals having different coefficients of expansion, then the self-piercing rivet is installed or the clinching is performed from the direction to first enter the sheet having the lower coefficient of thermal expansion. If the sheets are of similar metals of different thickness, then the self-piercing rivet is installed or the clinching is performed from the direction to first enter the thicker of the sheets.

    Abstract: A method for monitoring the presence of an adhesive between two metal workpieces includes measuring the depth of indentation made by electric resistance weld electrodes by measuring the advance of the weld electrodes, and comparing the measured depth of indentation with the depth of indentation that is known to occur when the presence of the adhesive between the metal workpieces minimizes the shunting of weld current and thereby affects the depth of indentation. If the adhesive is absent, a supplemental electric resistance weld is made to compensate for the absent adhesive. The invention is applicable to both adhesive bonding, where only adhesive is used to attach the workpieces, and weldbonding, where an electric resistance weld is made atop a layer of adhesive.

    Abstract: An improved method for joining together the edge portions of first and second panels includes applying a heat curable adhesive along the edge portion of the first panel and then abutting the edge portion of the second panel with the edge portion of the first panel so that the adhesive is interposed between the edge portions of the first and second panels and the adhesive spaces the panels apart and provides a gap between the panels. A brazing material is melted and fills the gap and the heating of the panels by the brazing causes at least partial curing of the adhesive so that the panels are joined together by both brazing and adhesive bonding.

    Abstract: A method is provided for welding a laminated metal sheet to a workpiece. The laminated metal sheet includes an outer metal sheet and an inner metal sheet bonded together by a polymer material that impedes the flow of weld current. A punch is applied against the outer metal sheet and driven through the laminated metal sheet to create a hole and also create an annular metallic burr that bridges across the polymer material layer between the outer metal sheet and the inner metal sheet. A weld electrode is positioned against the outer metal sheet at the punched hole and weld current is conducted through the first annular metallic burr to create an electric resistance weld between the laminated metal and the workpiece.

Alternately, the method may include: D) positioning said slug near said hole; E) passing electrical current through said slug of sufficient intensity to promote arcing between said slug and the bonded metallic structure; and F) inserting said slug into said hole thereby securing the first metallic member with respect to the second metallic member.
