A first non-elastomeric layer is bonded with an elastomeric layer, and to a second non-elastomeric layer. The apparatus and methods provide defect detection in the elastomeric layer and triggers an unthreading/rethreading sequence. Web defect detection may be provided by way of at least one visual inspection station. If defects are detected in the elastic layer, the resulting products may be culled.

    Abstract: The present invention provides a process wherein a rotary knife or die, with one or more cutting edges, turns against and in coordination with a corresponding cylinder to create preferably trapezoidal ears. Ear material is slit into two lanes, one for a left side of a diaper and the other for a right side of a diaper. Fastening tapes are applied to both the right and the left ear webs. The ear material is then die cut with a nested pattern on a synchronized vacuum anvil. The resulting discrete ear pieces however, due to the trapezoidal pattern of the ears, alternate between a correct orientation and an incorrect (reversed) orientation. The reversed ear is required to be rotated 180° into the correct orientation such that the ears and associated tape present a left ear and a right ear on the diaper.

The elastic film is attached to a nonwoven layer. The elasticized nonwoven layer is then split into two sections. A portion of the elasticized nonwoven layer is then ultrasonically cut to the desired configuration. The elastic film does not traverse the crotch region. Also provided are methods for producing such disposable undergarments.

The apparatus and methods provide defect detection both before and after application of component patches to a traveling web to create a product. Web defect detection may be provided by way of at least one visual inspection station located upstream from the patch applicator. Patch defect detection may be accomplished by way of a visual inspection station located proximate the patch applicator. If defects are detected in either the traveling web or the component patch prior to patch application, patch application may be prevented until both a satisfactory web and patch are provided. If defects are detected after patch application, the resulting product may be culled. Furthermore, the apparatus may be provided with diagnostic software to warn against extant or imminent machine complications.

    Abstract: A method and apparatus for applying tape tabs to a traveling web of material when the tape tabs are moving at a non-parallel angle to the web of material. An anvil that carries the tape tabs moves at a perpendicular or other non-parallel angle to the web. The invention allows placement of the tape tabs at different arrangements, such as the tape tabs running parallel to the web of material. A wheel with a protuberance located near the web contacts the web to press the web down and adhere a tape tap to the moving web.

    Abstract: An apparatus and methods are disclosed to reliably utilize material as close as possible to the end of the primary supply wheel so to minimize the roll waste. An indicator material, such as tape, is positioned on the primary and standby supply wheels at a distance from the end of the roll so that a reader, such as a machine vision system, can detect the presence or absence of the indicator material on the rolls. If the indicator material is present, the machine vision system will initiate a minimal waste splice logic. If the indicator material is absent, the machine vision system will initiate a standard splice logic.

    Abstract: A super absorbent distribution system for homogenous distribution throughout an absorbent core is disclosed. A super absorbent material is injected into a stream of absorbent fluff at an opposite direction to that of the stream of absorbent fluff. The super absorbent is blasted into the peak and outer surface of a cone shaped super absorbent barrier. The oncoming absorbent fluff also contends with a similarly shaped absorbent fluff barrier. The super absorbent material slows down as it hits the super absorbent barrier and oncoming fluff, then stops, then reverses direction and flows with the absorbent fluff as a homogenous distribution of super absorbent material and absorbent fluff. The combination of super absorbent material and absorbent fluff may encounter baffle members to further distribute the super absorbent material and absorbent fluff.
