An inner sheet of the stack has formed therein a pair of bifurcated projections, wherein at least one first apex faces in one direction and at least one second apex faces in the opposite direction. First and second outer metal sheets are assembled with the inner sheet, wherein the first outer sheet abuts the at least one first apex, and the second outer sheet abuts the at least one second apex. A projection welding apparatus welds the sheets, using only access to the first outer sheet superposed the bifurcated projections, wherein a majority of the current flows through the second outer sheet.

    Abstract: A method is provided for attaching together a larger tube and a smaller tube in a T-shaped intersecting joint. A hole is formed in the larger tube with a flange surrounding the hole. A circumferential extending flange is formed on the outside of the smaller tube. Adhesive is placed on either the outside of the smaller tube or the inside of the flange of the larger tube. The smaller tube is inserted into the hole in the larger tube so that the adhesive is interposed between the inside of the flange of the larger tube and the outside of the smaller tube and the flange on the outside of the smaller tube comes into electrical conducting contact with the flange of the larger tube. Electrical current is applied to flow between the large tube and the small tube so that electrical resistance heating is obtained to cure the adhesive.

The method includes providing a ring-shaped tubular blank having a hollow sealed interior, capturing the ring shaped tubular blank in a hydroforming die cavity, piercing the ring shaped tubular blank with a hollow punch, and introducing pressurized fluid through the hollow punch into the hollow sealed interior to expand the tubular structure to conform with the shape of the hydroforming die cavity and thereby hydroform the ring-shaped tubular structure.

    Abstract: An apparatus for in-die piercing of a tube as it is hydroformed creates a sharp edged, non countersunk hole, while sealing against pressurized fluid loss and ejecting the slug cleanly from the apparatus. A sharp edged die button inset into one of a pair of die blocks includes a hole shaped cutting edge surrounded by a compliant face seal flush with the cavity between the die blocks. A plunger is slidable within a central bore in the die button from a closed position flush with the cutting edge to a partially retracted pierce position, and finally to a further retracted ejection position. An ejection chute in the same die block opens into the bore at one end, at a point between the pierce and ejection positions of the plunger, and also opens at the other end out of the die block. The plunger is sealed relative to the die button bore. The plunger is retained in closed position until the tube is fully hydroformed to final shape, and the outer surface of the tube engages the face seal.

    Abstract: A method of forming an elongated box shape tubular frame member from a round tube includes the steps of: providing a lower die member having a cavity submerged substantially below the top surface of the lower die and having a cavity width equal to the width of the desired box shape frame member and less than the diameter of the tube. The lower die has an entry opening which opens to the top surface of the die and is defined by angularly disposed funnel walls which converge to intersect with the cavity. The round tubular blank is placed onto the lower die so that the blank rests on the angularly disposed funnel walls above the cavity. The upper die is lowered onto the lower die and has a lid wall which forces the tubular blank downwardly into the cavity while the angularly disposed funnel walls guide the blank to collapse in a manner preventing pinching of the blank between the upper and lower dies.
