Publication number: 20240333061Abstract: A stator assembly of an electric machine includes of stator leads extending outward from one end of the stator core. A busbar assembly includes a busbar body supporting a plurality of lead connectors that are connected to corresponding stator leads. An alignment plate is interposed between the stator assembly and the busbar assembly. The alignment plate includes a rigid base plate having a bottom face supported on the top surface of the end turns and an opposite top face supporting the busbar body. The base plate defines a plurality of openings corresponding to the plurality of stator leads and arranged to be aligned with the stator leads. One or more of the stator leads extends through a corresponding one of the plurality of openings. Each of the openings is sized and configured for a close running fit with the stator lead or leads extending therethrough. Epoxy is positioned in the openings and assists in securing the leads to the alignment plate.Type: ApplicationFiled: June 13, 2024Publication date: October 3, 2024Inventors: Mariusz J. Patent number: 11296570Abstract: An electric machine having a stator with windings all having the same length. The stator includes a plurality of slots. A plurality of windings are mounted in the slots of the stator core and define a plurality of poles circumferentially distributed about the stator core. Each winding defines at least a first wrap and a second wrap wherein each of the first and second wraps circumscribes the stator core. Each of the first and second wraps includes a wire segment disposed in a slot in each pole. The first wrap of each winding is primarily disposed in one of the layers and the second wrap of each winding is primarily disposed in a different one of the layers. The first wrap of each winding defines a first linear length and the second wrap of each winding defines a second linear length that differs from the first linear length.Type: GrantFiled: January 27, 2020Date of Patent: April 5, 2022Assignee: BorgWarner Inc.Inventors: Kirk E. Neet, Timothy J. Sailors

Patent number: 11018541Abstract: A multi-phase electric machine having plurality of windings are mounted on the stator core and define a plurality of phases with each phase having at least two parallel windings. A standard pitch is defined between each pole of each phase, the pitch being a common circumferential spacing between corresponding slots of each pole. Each of the windings has a position change end loop at the same location, wherein the position change end loops define a non-standard pitch to thereby change the relative positions of the parallel windings in the slots. At each set of such position change end loops, the windings defining a greater pitch extend over the windings defining a lesser pitch.Type: GrantFiled: July 18, 2017Date of Patent: May 25, 2021Assignee: BorgWarner Inc.Inventors: Kirk E. Neet, Timothy J. Sailors

Patent number: 9979242Abstract: An electric machine including a rotor and a stator and having a first winding. The stator slots define a plurality of layer positions wherein each of the layer positions is at a different radial distance from the axis. There is an odd number of select stator slots wherein for two slot segments disposed in different layer positions, a pair of end loops connect each of the slot segments with another slot segment in a different slot that is in the same layer position. In some embodiments, at least 60 percent of the end loops connect slot segments that are disposed in different layer positions. For some embodiments, only a single select stator slot is provided with the end loops being positioned to reduce spatial conflicts.Type: GrantFiled: April 21, 2016Date of Patent: May 22, 2018Assignee: BORGWARNER INC.Inventors: Kirk Neet, Timothy J.
