    Abstract: An aluminium extrusion material for use in a hybrid metal extrusion and bonding process is provided. The composition of the extrusion material comprises: 0 to 0.25 wt % iron; at least 0.05 wt % dispersoid-forming elements, wherein the dispersoid-forming elements comprise 0 to 1.2 wt % manganese, 0 to 0.25 wt % chromium, 0 to 0.25 wt % zirconium and 0 to 0.25 wt % scandium; and, except when the aluminium alloy of the aluminium extrusion material is in the 2xxx series, 0 to 0.05 wt % copper. The microstructure of the extrusion material is a deformed microstructure; and the nanostructure of the extrusion material comprises an aluminium matrix with dislocations and dispersoids, and wherein the majority of the alloying elements are in solid solution in the aluminium matrix.

    Abstract: An extrusion and bonding tool for carrying out a hybrid metal extrusion and bonding process, the tool being for extruding an extrusion material and bonding the extrusion material to a substrate is provided. The tool may comprise a main body and a rotating die through which the extrusion material is extruded, wherein the rotating die moves relative to the main body of the tool, and wherein the extrusion material, in use, is extruded through the rotating die at a position that can vary about a circumferential path about a rotation axis of the tool. The tool may comprise an extrusion chamber; and a plurality of dies through which the extrusion material is extruded associated with the extrusion chamber, wherein the tool is arranged so that, in use, the extrusion material is received in the extrusion chamber and plasticised within the extrusion chamber before being extruded through one of the dies onto the substrate.

A solid-state method of joining two metal components (30, 31) is also provided. The method comprises: extruding metal extrusion material to form extrudate (32); depositing extrudate between the two components such that it contacts each of the components to form an initial joint between the components; deforming a surface of the initial joint; and depositing further extrudate (38) on the initial joint between the two components.

    Abstract: A device for solid state joining of light metals like aluminum is described. The device utilizes the principle of continuous extrusion to add a string of filler metal into a groove separating the components to be joined, and shear deformation for surface oxide removal in the groove. The device comprises a rotating drive spindle (13) terminated in a drive spindle head (14). A groove with the shape of a circular arc constituting an extrusion chamber (16) is machined in the outer surface (15) of the drive spindle head (14), the extrusion chamber (16) being limited radially outwards by a stationary annular metal shoe (17) surrounding the drive spindle head (14), the extrusion chamber (16) being terminated by an integrated (fixed) or replaceable abutment member (18) for diverting aluminum from its circular movement in the extrusion chamber (16) through a die orifice (19).
