    Abstract: A method for attaching parts together includes several steps. A metal-core consumable welding wire is obtained in one step. In another step, the parts (such as a ring and a base cup of a cylinder of a damper, such as a vehicle shock absorber) are positioned to create a joint line for welding the parts together. An additional step includes gas metal arc welding the positioned parts together using the metal core wire at a negative electrical welding potential relative to the parts creating a weldment along the joint line. In one example, during welding, the parts have a positive electrical welding potential, and the wire is electrically grounded.

    Abstract: The piston for a magneto-rheological fluid system is manufactured from a piston skirt of a material having a high magnetic permeability and a piston plate which closes one end of the piston skirt having a low magnetic permeability and therefore must be made out of a material such as stainless steel. The piston is manufactured by placing the plate on one electrode and clamping another set of electrodes against the outer circumferential surface of the piston ring or skirt. The plate and ring are brought into contact with one another while applying a current through the piston ring and the piston plate, thereby heating interfering portions of the ring and plate and permitting the plate to be forced inside of the ring while at the same time allowing the softened or plastic portions of the ring and plate to intermingle with one another and thus form a solid state bond.

    Abstract: A first method for metallurgically attaching together two members. A first member is obtained having a through hole and having a longitudinally-projecting flange surrounding the through hole. A second member is obtained having a transversely-projecting annular rim. The second member is at least partially positioned in the through hole of the first member with the flange of the first member projecting away from the rim. The first and second members are resistance welded together, wherein after the weld is created, the rim of the second member is seated on the first member. In an other method, which is similar to the first method, the second member has no rim.

    Abstract: A damper, such as a vehicle shock absorber, and a method for attaching a ring to a base cup of a damper. The method includes the step of autogenously welding the ring to the damper base cup. The damper includes a ring autogenously welded to the damper base cup. In one variation, the ring is continuous and the base cup has a substantially convex surface with an outward projection. In another variation, the ring is split and has an end portion having a tab which projects radially outward. In one implementation, the welding consists essentially of drawn arc welding.

    Abstract: A battery terminal for a battery case is formed with a circumerentially extending shoulder which engages the inner surface of the battery case when the terminal is installed in an aperture in the case by inserting the terminal in the aperture from the inside of the battery case. A retaining ring is then interference resistance welded to the terminal as the retaining ring is pressed into a seated position against the outer surface of the case. An o-ring seal on the shoulder engages the inner surface of the battery case and seals against leakage of the battery acid. High pressure deformation of the battery case and resulting creep are significantly reduced because the force that is used to press the retaining ring against the outer surface of the battery case is relatively low. Furthermore, the welded joint is almost as strong as the material that the terminal is made of and stronger than the plastic battery case.

A flux ring surrounds the core element and sleeve and defining a passage between flux ring and core element for the flow of a magneto-rheological fluid. The sleeve protrusions are configured to engage the flux ring and secure the flux ring in a concentric position around the core element and sleeve.

    Abstract: A method of manufacturing a suspension damper with a welded rod fitting includes attaching a piston rod to a piston assembly. The piston assembly with the attached piston rod is inserted into a tube so that the piston rod extends from the tube. Hydraulic fluid is added to the tube either before or after the piston assembly is inserted. A rod guide assembly is slidingly received over the piston rod and is secured to the tube. An end fitting is secured in a weld fixture. The tube, containing hydraulic fluid, the piston assembly, the secured rod guide and the extending piston rod is positioned so that the piston rod abuts the end fitting. An electrical current is passed through the end fitting and the piston rod. The piston rod is moved away from the end fitting forming a gap as the electrical current is passing through the end fitting and the piston rod so that an arc is established across the gap to weld the end fitting to the piston rod.
