    Abstract: A method for making a gasket (32) for an internal combustion engine (20) includes forming a generally annual stopper (38) on a metallic gasket body (40) through the process of electrochemical deposition. An electrolytic cell is completed with the gasket body (40) forming a cathode. The stopper (38) is formed with a contoured compression surface (42) by selectively varying the electrical energy delivered to selected electrodes (70) over time. Electrolyte (48) rich with metallic ions is pumped at high speed through the inter-electrode gap. A PC controller (82) switches selected electrodes (70) ON at certain times, for certain durations, which cause metallic ions in the electrolyte (48) to reduce or deposit onto the gasket body (40), which are built in columns or layers into a three-dimensional formation approximating the target surface profile (106) for the compression surface (42). The subject method for building a three-dimensional formation can be applied to work parts other than cylinder head gaskets (32).

The structured surfaces can be applied on many automobile components with frictional surfaces. The composite structure settles the usual conflicts between surface functions and stresses. Two sets of multiple-step processes are introduced to achieve high production efficiency and low cost. Unlike traditional surface technologies that generate single and uniform layers on the whole part surface, the new technology processes the part surface selectively for more effective surfaces with versatile functions.

    Abstract: An electrochemical machining apparatus and method for machining a workpiece (60). The apparatus provides a pulse of electric power, which is conducted from the workpiece (60), to an electrolyte (68) flowing through a gap (62), and then to an electrode (58). Material is eroded from the workpiece (60) when the pulse of electric power is applied, thus machining the workpiece (60). The apparatus includes a power supply (12) to supply the electric power and a switching portion (40) for producing the pulse by switching the electric power ON and OFF. The switching portion (40) is capable of producing a pulse of electric power with a pulse duration of about 2 microseconds and a current of at least about 2800 amperes.

    Abstract: An apparatus and method of electrochemical machining utilizes a computer controlled static array of electrically insulated cathode sections to selectively and individually energize the electrodes for the purpose of shaping the surface of a part. The tightly clustered array of electrodes can be formed by individual wires as an example. The waste reaction products may be managed so as to improve machining accuracy. The electrodes can be composed of materials capable of generating an oxide layer or that resist electrolytic dissolution to combat the problem of crossover erosion in closely spaced conditions. An alternative approach to remedy crossover erosion is to extend the reach of insulation into the gap space between tool and part.
