    Abstract: Synchronization of multiple vehicles in an independent cart system to reduce spacing and increase throughput designates one of the movers as a leader and at least one additional mover as a follower, defining a chain of vehicles. A motion command for the chain is provided to a controller for the leader, and the controller generates a motion profile. The controller passes this motion profile to a controller for each of the follower movers. If the follower is unable to maintain the motion profile for the leader, the controller for the follower generates a message to the controller for the leader indicating a modification to the motion profile is required. The controller for the leader modifies the motion profile and forwards the modified motion profile to controllers for each follower. If all movers are following the modified profile, the controller for the leader may return to the original motion profile.

    Abstract: A contactless monitoring system detects operating performance of movers in an independent cart system. A contactless sensor is provided on an actuator to automatically track a mover as it travels along the track. The sensor includes a transmitter configured to transmit a signal and a receiver configured to receive the signal after it is reflected off the mover. The actuator may be configured to mover the sensor in a single axis or in multiple axes of motion. As a mover travels along the track, the sensor transmits a signal towards the mover and detects the signal after it has been reflected off the mover. A controller may synchronize motion of the actuator with motion of the mover, such that the sensor may continually transmit the signal off the mover for at least a portion of the travel by the mover along the track.

    Abstract: A method and system for detecting and reporting component failures in a linear drive system may identify failed position sensors, failed position magnets, and failed drive coils in the linear drive system. As a mover travels along a track segment in the linear drive system, signals corresponding to the position of the mover and to the current commanded in each drive coil are stored. Analysis of the stored signals identifies whether one of the position sensors along the track segment, one of the position magnets on the movers, or one of the drive coils, used to propel the movers along the track, has failed.

    Abstract: A motion control system for an independent cart system provides for a minimum spacing between movers that is less than the width of a coil used to control motion of the movers. Blocks are statically or dynamically defined along the length of each track segment, where the width of a block is less than the width of a coil along the same track segment. Dividing the width of each coil into smaller block widths provides for an improved resolution of control for each mover. The blocks may also establish collision prevention between movers without requiring knowledge of the position of adjacent movers. Each block is assigned to a single mover at a time, but multiple blocks may be assigned to a single mover. A mover is permitted to only move within those blocks assigned to it and cannot have blocks assigned to it that are already assigned to another mover.

A process controller controls operation of the external device and receives a communication from the first controller to begin execution of a task that the external device must complete prior to interaction with the mover. The first controller determines a time to destination for each mover to reach the station and transmits the signal or data packet to the process controller to initiate execution of the preparation task with sufficient time for the process controller to begin or complete the preparation task prior to the mover arriving at the station.

    Abstract: A system automatically calibrates gains and/or offsets for each position feedback signal in order to reduce variations between position feedback signals for each sensor in a linear drive system. As a mover travels along a track segment, the segment controller records the position feedback signal output from each position sensor corresponding to a magnet on the mover passing the position sensor. The segment controller periodically monitors the position feedback values generated by one mover as it travels along the track segment and automatically updates the sensor gains as a function of a ratio of a target peak value to a measured peak value of the position feedback signal. The segment controller also records the position feedback signal from each sensor when no mover is traveling past the sensor. The segment controller periodically monitors the position feedback values received when no mover is present and automatically updates sensor offset values.

    Abstract: A system and method for monitoring disturbance forces experienced by a mover in an independent cart system monitors current generated by a controller and a feedback signal corresponding to operation of the mover in response to the current generated by the controller. The controller stores a value of the current reference and of the feedback signal, sampled in tandem, and determines a disturbance force experienced by the mover as it travels along the track as a function of the stored values of the current reference and of the feedback signal. The controller may store the measured disturbance force experienced by the mover as a function of the location of the mover along the track. For each subsequent time the mover travels along the same length of track, the controller may add a compensation value to the current reference to reduce the disturbance force experienced by the mover.

A vehicle length is assigned to each mover, where the vehicle length is a minimum track length required by the vehicle to avoid physically contacting a neighboring vehicle along the track. The vehicle length for each mover is then determined for each location along the track based on both the track geometry and the mover geometry. The vehicle length is continually variable along the length of the track allowing movers to be positioned as close together as possible for each location along the track based on both the track geometry and the mover geometry. The continually variable vehicle length provides collision prevention between movers while increasing throughput of movers along segments of the track that do not require the largest spacing between movers.

    Abstract: A method and system for characterizing performance of a mover operating in a linear drive system is disclosed, where the linear drive system includes multiple track segments and where each track segment includes a segment controller. Each segment controller is configured to obtain an in-system frequency response for a mover present along the track segment. An injection sequence is generated within the segment controller, where the injection sequence includes harmonic content across a range of frequencies to be evaluated. The injection sequence is added to a control module within the segment controller, and the segment controller samples and records motion of the mover in response to the injection sequence. A frequency response corresponding to the recorded motion of the mover resulting from the injection sequence is obtained, and may be utilized to identify a resonant operating point or an undesirable level of the harmonic content present in the sampled data.
