    Abstract: The die forming process includes first passing a circular coarse thread cutter over the forming surface of the die at an angle away from parallel to a side edge matching a pitch for coarse threads to be formed by the die. The coarse thread cutter is truncated with a notch within a flattened tip, the notch forming upper portions of crests in the forming surface of the die. A fine thread cutter of circular form is then utilized to cut portions of the root of the dual threaded die. The fine thread cutter is angled relative to side edges of the die at an angle substantially half of an angle at which the coarse thread cutter is angled. The fine thread cutter cuts at a variable depth as the fine thread cutter advances along the root between the crests to form flanks of a bridge within the root.

    Abstract: An electric discharge machining electrode is shaped to form a die for roll forming a dual threaded screw. The electrode is oriented with a face thereof adjacent to a forming surface of the die and placed within an electric discharge machine to cause electric discharge via the electrode to the forming surface of the die, to shape the die to have the geometry required for roll forming of the dual threaded screw. The EDM electrode face has a plurality of troughs and tips substantially matching coarse threads of the screw. Grooves are formed in the tips. The grooves are angled relative the tips and have a geometry substantially matching the fine threads of the screw. The face of the electrode has a form which shapes the forming surface of the die so that the die can roll form the dual threaded screw.

    Abstract: The compound die includes a working surface with a coarse end for forming coarse threads and a fine end for forming fine threads. The coarse end has coarse crests and coarse roots thereon angled at a coarse thread pitch angle for the screw to be formed. The fine end has fine crests and fine roots formed into a working surface thereof at an angle matching a pitch angle for the fine threads of the screw to be formed. A transition is provided between the coarse end and fine end where each of the coarse roots is aligned with one of the fine roots. A screw such as a bolt is roll formed by first being rolled between a standard die parallel with the compound die and a course end of the compound die, followed by rolling between the standard die and the fine end of the compound die.
