  • Patent number: 6845791
Abstract: A composite prepreg material (10) with improved resistance to core crush and porosity incorporates a plurality of different fiber forms having varying cross-sectional configurations. Preferably, the fibers are interwoven in a warp (14) and fill (18) perpendicular orientation pattern. The varying cross-sectional configurations of the different fiber forms causes the fiber forms to have different levels of spreadability and frictional resistance to movement of the fiber. The present invention overcomes the susceptibility to many defects (specifically core crush and porosity) associated with composite material of a single fiber form having a set cross-sectional configuration, by incorporating multiple fiber forms having varying cross-sectional configurations. This multi-fiber form incorporation allows the strengths of one fiber form's properties to help compensate for the weaknesses of another fiber form's properties, and vice versa.

  • Patent number: 6845807
Abstract: A core box assembly for casting a crankshaft. The core box assembly comprises axially aligned cores that define different axial portions of a cavity that receives molten metal to cast the crankshaft. Oil gallery cores are placed in the core box assembly to form as-cast oil galleries in the crankshaft. Heavy metal inserts are held by sand cores disposed in the portions of the cavity that form the counterweights of the crankshaft.

  • Patent number: 6845808
Abstract: A reduction casting method includes the steps of: allowing a metallic gas and a reactive gas to react with each other to generate a reducing compound; introducing the thus-generated reducing compound into a cavity of a molding die 11; and reducing an oxide film formed on a surface of a molten metal by the reducing compound to cast a cast product. The reduction casting method uses a non-reactive gas as a carrier gas when the metallic gas is introduced into the cavity, in which a flow quantity of the non-reactive gas is allowed to be from one sixth to twice that of the reactive gas.

  • Patent number: 6845809
Abstract: A method of producing on-demand, semi-solid material for a casting process includes the steps of first heating a metal alloy until it reaches a molten state and maintaining that molten state within a desired temperature range. The next step is to ladle out a portion of the molten alloy and transfer it into a processing vessel. In one arrangement the vessel is configured with its own cooling arrangement so as to begin the solidification process for the molten alloy. In another embodiment, a thermal jacket is used to facilitate the cooling of the vessel and accordingly the cooling of the molten alloy. The next step is to apply an electromagnetic field to the molten alloy in order to create a stirring action which results in a desired flow pattern of the molten alloy within the vessel. The electromagnetic stirring begins as soon as the molten alloy is placed in the vessel and continues while the cooling continues in order to create a slurry billet of the desired metallurgical composition.

  • Patent number: 6845813
Abstract: A flow distributor for mounting in an inlet of a heat exchanger includes a nose cone and one or more diverting rings. The nose cone is aerodynamically shaped to divert impingent gas flow around the nose cone. A first diverting ring is spaced outwardly from the nose cone and can be oriented such that at least a portion of the gas flow diverted by the nose cone is redirected into the wake of the nose cone. A second diverting ring can be spaced outwardly from the first diverting ring and can be oriented to divert gas flow impingent thereon. Struts connect the nose cone and one or more rings. Refractory on the wall of the inlet is shaped to reduce the recirculation at the outer perimeter thereof. The flow distributor is installed in the inlet with refractory to achieve substantially equal flow across the tube sheet of the heat exchanger.
