Abstract: A molten metal alloy, such as bismuth and tin, is injected into a die block to form a tightly packed rectangular array of shot pellets. The ratio of waste sprue to shot pellets is minimized and the shot pellet yield per casting is maximized by allowing the shot pellets in the rectangular shot array to touch other shot pellets in adjoining rows and columns through small interconnecting vias. The interconnecting vias allows the molten metal to flow between shot pellets, as well as from the sprue into the shot pellets. This allows the molten metal to bypass blockages that reduce the shot pellet count per casting. The flow of the molten metal through the die block is also improved by machining away a small amount of metal from the face of the die in order to form a flashing between the shot pellets.

Abstract: The present invention relates to a novel process for forming a plurality of thin metal matrix composite bodies. Particularly, an infiltration enhancer and/or an infiltrating atmosphere are in communication with a filler material or preform, at least at some point during the process, which permits molten matrix metal to spontaneously infiltrate the plurality of filler materials or preforms. Such spontaneous infiltration occurs without the application of any pressure or vacuum and occurs in a single step. In an embodiment of the present invention, the filler material may be sprayed upon a thin sheet of matrix metal. Alternatively, the filler material may be shaped via tape casting, slip casting, etc. to provide a thin preform. In another embodiment of the present invention, a body of matrix metal may be coated with a filler material such that upon spontaneous infiltration a metal matrix composite body is produced which inversely replicates the configuration of the original body of matrix metal.

The article molds are filled with molten metal while the mold structure is supported on a chill plate. An inner baffle plate is disposed in the central portion of the array of article molds and retards the transfer of heat from the article molds to the chill plate. The inner baffle plate is supported by a support structure which extends through the chill plate. After the article molds have been filled with molten metal, the chill plate and mold structure are lowered relative to the inner baffle plate to increase the rate of heat transfer from the article molds to the chill plate through the open central portion of the array of article molds. Thereafter, the inner baffle plate and support structure are lowered with the chill plate and mold structure.

  • Patent number: 4733712
Abstract: A plurality of identical green sand molds are sequentially formed by horizontal compaction on automatic mold making machinery. Each mold has a front and back vertical face with a recess formed in the front face and a plurality of down runners formed in the back face. A mold piece insert is formed of a mixture of green sand and a chemical bonding agent, preferably a resin binder and cold set in a pattern box to form the cavities for the cast articles. The mold piece insert is received flush in the mold front face recess with the cavities opening to the front face. A plurality of molds, with inserts, are adjoined in front-to-back relationship with the down runners overlapping the cavities for feeding the molten pour thereto.

  • Patent number: 4673021
Abstract: An improved mold includes an upper mold section having a primary distribution system which is connected with a furnace and a lower mold section which is withdrawn from the furnace on a chill plate. A baffle plate is supported from the primary distribution system. The lower mold section includes a secondary distribution system which is connected in fluid communication with the primary distribution system at separable joints. The secondary distribution system is connected in fluid communication with article molds which are disposed in an annular array. During pouring of molten metal, reaction forces are transmitted to the chill plate from the pour cup through a support post and baffle plate. Once the article molds have been filled with molten metal, the chill plate is lowered. The primary distribution system which is connected to the furnace, remains stationary.

  • Patent number: 4667728
Abstract: In order to maintain fluid tight seals between open ended article mold cavities and a chill plate and to prevent cracking of article molds at connections with a base plate, the base plate has sections which can be moved relative to each other under the effect of thermal expansion forces transmitted from a molten metal distribution system connected with the upper ends of the article molds. The base plate may be formed as one piece with stress concentration areas. During the casting of articles, stresses in the base plate crack the base plate at the areas of stress concentration to form the separate sections of the base plate. The areas of stress concentration can be formed by slots or grooves in the base plate. The areas of stress concentration can also be formed by bodies of expansion material having a greater coefficient of thermal expansion than the ceramic material of the base plate.

  • Patent number: 4607680
Abstract: A method for moulding multiple castings in which each mould is fed from a source of molten metal through a thin slit the width of which lies in the range 1.25 mm down to 0.25 mm. The cast articles can easily be removed from the runner and riser system after casting without a machining operation so that the casting moulds can be packed closer together and more castings can be produced from each mould assembly. The thin slit also acts as a filter. A particular mould assembly seen in FIG. 2 is cylindrical and comprises a plurality of wedge-shaped mould segments 2 having mould cavities 4 in abutting faces. A central runner passage 6 is formed when the mould segments are assembled and the metal flows into the mould cavities through narrow slits 10 in one edge of each mould. After casting and removal of the mould the narrow flashing formed in the slits can easily be broken to remove the cast articles from the metal formed in the central runner passage.

  • Patent number: 4367782
Abstract: An improved method is utilized to make an improved mold for forming a plurality of small objects, such as piston rings. The mold is made by stacking a plurality of mold sections formed of gas permeable material, such as CO.sub.2 sand, resin bonded sand or green sand. The stacked mold sections are then clamped together to hold them against movement relative to each other. A wet coating of liquid ceramic material is then applied over the stack of mold sections. This liquid ceramic mold material is dried to form a rigid gas permeable ceramic casing which encloses the stack of mold sections. The rigid casing of ceramic material holds the mold sections against movement relative to each other to prevent break-out of metal from between the mold sections when a flow of molten metal is directed into the mold cavities. Due to the gas permeable construction of both the rigid ceramic casing and the mold sections, gas can readily escape from the mold as the molten metal enters the mold cavities.

  • Patent number: 4246954
Abstract: A casting tree for preparing a tandem mold suitable for sequential casting, within the same casting flask, of both white and yellow gold portions of jewelry items has a base with a main stem extending upwardly from the base. In addition, a secondary stem is also provided and extends from the base to an upper portion of the main stem. Both stems are formed of a fusible material generally termed as "casting wax." Disposed through the central portion of the main stem, between the base and the upper portion to which the secondary stem extends, is a piece of non-fusible material, preferable a ceramic disc. When the subject invention tree is used in an investment casting process, the casting mold formed thereby comprises a tandem mold divided by a non-fusible separator, each portion of the mold having a separate passage communicating therewith whereby two different types of material, for example, a white gold and yellow gold, can be separately cast using one flask.

  • Patent number: 4003424
Abstract: A method of making a more economical and reliable treating agent for use in late metal treatment when pouring metal castings. The treating agent is defined as an essentially homogeneous solid cast block preferably containing alloying ingredients to nodulize or inoculant ferrous metal. Each block is designed to present a generally uniform reaction surface to molten metal to be treated. This is obtained by casting the block to a shape which snugly fits a prepared basin in the mold gating system over which the molten metal to be treated must flow, or to cast the block in an annular configuration through which the molten metal must flow. The latter block has contoured inner surfaces which maintain a generally constant reactive surface as the block is consumed. These blocks are preferably prepared by simultaneously casting a large number in closely nested relation.
